Stage 2 K04 build ( Updated 9/1/14 )

Well today I started on my mates Mk4 Golf 1.8t.

It suffered a head gasket failure at the rear of No. 4 cyclinder causing a huge oil leak between the block and head.
once the head was off it was clear where the failure was as there was also oil on top of the piston crown.

The plan is to fit an AGU head and either a standard K04 or K04 hybrid depending on the funds he has to spend.

So today I went round to strip the head off for him.................








The secondary air pump and egr is getting binned as will the N249.
Will also simplify the breather system an fit a catch can.


we have already got a Welly cooler to fit which will go one once the engine is built back up,
Quick pic of my son holding it up.







It will be a slow progress build as he still has parts to buy.
A set of rods will be going in whilst the head is off, We will be sacking off the ebay 3" exhaust system as its not a very good system, Its rusting to bits after about a year of being fitted so another system will be sourced.

Once built the car will be sent to R-tech for mapping

I will update the thread as progress is made.

A bit of an update, I removed the Forge SMIC that my mate had fitted and listed it on Ebay for him,

It did far better than either of us expected, A WHOPPING £257+ £6.99 postage.



So I got straight on the phone to http://www.autosiliconehoses.com/silicone-hose-shop.html  and ordered all the pipe work for the Welly cooler.

a day later and this lot turned up at my work







So the parts collection is growing, I have just finished rebuilding the head and hoping to have if fitted to the car over this weekend along with getting the new water pump and cambelt kit fitted.

The person who owns the car is running a bit short on cash at the moment due to losing his job so I will be putting it back together with the K03s for the time being and aiming for good strong stage 2 power until his finances improve.

We are looking for a decent 2nd hand Miltek exhaust system if anyone knows of one for sale.

Looks like a good build.  Careful with the head tho...they can be a pain to rebuild due to the springs not sitting right and adding strain to top of valve and snapping them under the grooves.

Cheers for the heads up Chris,
I've double checked every thing and it all seems good so far, I managed to get the cams in 1 tooth out and only had 15 rollers between the 2 notches, They was re-adjusted last night, I turn the cam 2 times and it all lines up now,
Hopefully get it fitted to the block this afternoon.

Ok so its been a wile since I updated this thread.
Been quite busy with other things but its starting to take shape now.

After fitting it all back together my mate decided he wanted to go K04 after all so it was pulled apart again.

The K04 will be fitted in the coming weeks. The K03s was sold tonight.

The intercooler is fitted but we still need to sort out the top pipe and have the take offs welded in place.
We have managed to get the standard bumper on but were not happy with the way it fits so an R32 bumper will be sourced.










Hoping to have it back on the road in the next month or 2, Time is very limited at the moment but progress is being made slowly.

Sai has been deleted as well as the N249 and EGR.

is there much benefit removing these. I have already done the n249 was thinking bout the others
2004 auq, 550cc injectors, gt3071r, adjustable fpr, ebc, fmic, sachs stage 2, walbro 255, 3" turbo back, 3" custom intake, n75 n249 sai delete.

The SAI and EGR was removed as the car was decatte, N249 was removed to tidy the top of the engine bay up,


We also have a proper K04 3" downpipe ready to fit, This part was easy as I stock these and sell them.............










Also have a large bore Badger5 Tip for the car.

this is the downpipe I got for my big turbo upgrade. I'm fitting it with a full 3" straight through decat should I delete the sai and egr
