What does the vacuum unit on the air box do?  I've just noticed that the two wires have been connected via spade connectors.  The original connector looks to have been lost or not replaced and the connections don't look all that good.....one of the wires is hanging off infact!!

Could this be contributing at all?

I'll also check the hoses.  I think these are OK, as I've reconnected the fuel metering unit yesterday using the right circlips, etc.  Won't hurt to double check though.

Sounds like bosch k injection fault to me.. lots of little faults you can get on this system..
the fuel pump needs to be tip top and with out a set of gauges to test you will struggle..
the system is totally pressure relliant , try a filter on it and also the feed in to the warm up regulator on the end of the head , some of them had a small gauze filter in there .. check that is clear.. also in the metering head itself there is a 17mill nut on the side.. this is the system pressure regulator. take it out and you will find a spring with a plunger on the end with a seal on it.  check the seal and make sure it is ok, the seal can fail allowing fuel pressure to go back to the tank and stopping the injectors opening properly..
see how you get on .. there is a few more things on this system, let me know    ...

disconnect the plug from the main pump, turn key 1 click. if the in-tank pump doesnt prome this is the cause, the main pump is being starved of fuel.  this will make it noisy and struggle to supply enough for high rpm.  also fact its noisy could just point to the fact its buggered!

Had this problem with my 16v and as you've stated (although not in first post for some reason) that your fuel pump is noisy rubjonny is spot on as always ... most likely suspect is in tank pump, not v expensive from gsf and the like and 10min job to replace :)

I'm in the process of fitting a new fuel pump, as I couldn't stand the noise any longer, even if it's not the cause of the engine issue, it needed to be done. I've also done what you advised, I can hear the in tank pump prime ok when the I've disconnected the external, so I'm thinking this can be ticked off.  On a bonus point, I've just found out that the fuel filter is brand new, so at least I don't need one of those!!

Once I get the darn screw's out and managed not to spill fuel all over the place,  I should be able to see if I've cured my problem, or if it back in the engine bay :sad: 

I will keep everyone updated, as I really appreciate all the help I'm getting and I'm sure the response on here, will also help someone in the future with the same/simliar issues :tongue:

I'd advise new screws and seal from vag at the very least, you'llo want to check the housing over very carefully too. on my digi the fuel leak i thought was from the seal turned out to be a crack in the housing due to a rusted out screw!  then when i did my 16v swap within a week the known good 16v pump i fitted started leaking from the join on the housing, so i got to do the job a second time :grin:

GSF do the 16v housing, its a gen vag part too :)  Oh and if you do put a new housing on there I'd recommend you get 4 new rubber mounts, as they almost always split in haf when you try to undo em.

When you say a new housing and seal do you mean what the screws go into around the body of the pumps? 

My new pump has both a rubber seal and a new black plastic housing around the body of it. so just want to clarify?

by the housing i mean the big black reservoir the pump is fitted to, the screws i mean the 3 that hold the pump into the housing :)

You might get away with just a pump swap though, just as i say on my digi one of those screws had corroded and split the casing :(

Cheers for the clarity.  I'm going to try and do the pump swop out tomorrow, so if I can get away without buying the additional parts, but looking at the state of the screws.....I may need to  :smiley:
