Title: Upgrading From KO3s to KO4 - (Doing It Now, Just Fitted Front Mount)

Anybody done this, what did you have to upgrade apart from the following:

turbo
downpipe
manifold
injectors
oil & water feeds

When changed over will the car run without a KO4 map? Who is the best person to get a map done by? I have got a map done for my KO3s will the KO4 enough for gentle daily use until the KO4 map is done (a week)

You'll need to do some tweaking with the boost hoses, you'll see why when you offer it all up. Shouldn't be too much of a hassle since you have a custom fmic anyway.

What do you mean tweaking and which hoses? Will I need to get a new charge pipe made up? Havent got the front mount fitted yet so probably going to do this all in one hit.

Does anybody know about Downpipe, any difficulties there?

280 is achievable with no cat. Too lazy to read the guide but for that power you ideally want S3 injectors or bigger.

Does seem a little high - The S3 BAM's usually re-map to 265ish, but I don't know if that's with stock everything else??

Mapped S3's have a real appetite for clutches, though, so you may want to upgrade that if you haven't already?!

I am doing it 100%, car may be off the road for a week or two (at work during day) but have all the tools, including a welder so dont see it being much of a problem tbh!

Just to let everybody know that this has been done this weekend, engine came out, KO3s off and sold, KO4 on and engine back in and running. Tiny setbacks include a small oil leak (from sump - needs new gasket) and a water leak from water feed (needs O-ring) apart from that it works fine and just needs boost pipes made up and a remap 280bhp here I come! Il get some pics up on the project thread when its done  :cool:

like i said guys I still got a little oil and water leak, bits ordered from the stealers and will be here tomorrow, will be sorted by the weekend, I also just bought a BIG front mount :D

He said he may come up to brands with us when he can drive again. He's also trying to source a VR6 lump for it. He offered £3.4k at a push so i let him go in no rush to sell at all.

Apparently he saw a newer one with 78,000 miles GT TDI for £3,300, i told him to go and buy it!

May get a mk3 and put a new engine in after the mk4 gone! Considering options.

Update! (with pics)

Saturday I went to pick up:

KO4 Turbo (from 225bhp S3) with wastegate
3" s3 maf sensor and housing
upgraded s3 injectors (bigger then standard s3)
3" red forge silicone turbo intake pipe
oil feeds
water lines
mainfold
twin cats and downpipe
brand new magnex decat pipe
all bolts, nuts, gaskets (brand new still in vag packets)

all for £450 off blownturbo off here (top guy)

Brought it all back then started on taking out the engine again, the front end off with the KO3s waiting to come off:

Did it all day saturday and replaced turbo and had it back in by saturday night. Did all the wiring exhaust/downpipe on sunday as the KO4 has a different downpipe and requires twin cats, so had to take off my standard single cat downpipe (which I only replaced the other week - for sale!) and replaced it with this bad boy:

Put the car back together and then started her up, started 1st time but have got 2 leaks; oil and water, had a look on ETKA and seen the parts we need to order in:

1) need a new gasket for the oil return pipe

2) need a new o-ring for the water feed as the one I had is slightly split.

About 3pm on sunday we stopped and the car had to be moved to my other mates for him to finish off after work as Bangsrallye300+ had to put another car in his garage, here is a pic of me getting towed by Sammy on here to Bens :D

Could have driven it but didnt want to risk running out of oil whilst driving and doing damage!

Once we got to bens I took a few snaps, I also got some hitachi coilpacks as the standard aum bosch ones are weak and blew up with my ko3s so with a ko4 I think they would last about 2 minutes, new red forge intake pipe ties in well with the red hoses and main hose on throttle body. You can also no longer see the KO3s charge pipe but just the bigger manifold for the KO4  B)

My inlet manifold looked really dirty so I said whilst it was there we might as well take it out and i can sand and polish it for when it goes back in, so we did (look how dirty it is now and how mirrorred it came up in the newest post in this thread)

After I get these bits on then new boost pipes will need to be made up for my front mount, fit them and they get a remap and I should be looking at between 280 and 290 bhp.

pics to follow shortly, hopefully will be up and running by thursday, if not definatly this weekend!

I have a stage one remapped immobiliser defeated AUM ecu for sale now along with a standard downpipe, pm me if interested!

280bhp here I come, now even a bigger difference from the initial factory 75 brake it came out with :D

Right I need a bit of help people, I need to get the intercooler piping done this weekend but the problem is I cant use a standard piping kit for a KO3 or a KO4 because on the KO4 engines the inlets and whole set ups are different need somewhere that sells silicone couplers; one 'u-bend' with a reducer from 3" to 2", one normal 3" coupler and another small u bend, anybody know anywhere to get these from?

Double fans and gti radiator getting picked up today too, hopefully fmic should arrive today, if it does then we should be rolling by sunday

Intercooler hasnt arrived today  :cry: but I have ordered all silicone reducers, elbows and pipes needed so as soon as it arrives I can whack it on, just went and picked up my double fans (1.4 single fan wont cool this for sh!t!) and gti radiator

They dont do them in red so got them in black to keep with me red and black colour scheme  :cool:

well includin the front mount (which isnt necessary but makes it easier) so far its cost me £420, thats including the £250 saved when i sold my KO3s, if I didnt sell that I wouldnt have done it. I did already have all the pipework for the front mount from ages ago though

pics of fitting it, its just hanging at the moment, not plumbed in, we worked out that I need the following to plumb it in properly:

3 x 90 degree silicone elbow bends
3 x 90 degree aluminum elbow bends
1 x silicone reducer elbow (2" to 2 1/2")

This frount mount wouldnt have fitted if my car had air con as standard as the rad for that would have pushed it out. Had to cut out gap for fmic in crash bar but apart from that it was pretty easy, looks good I think.

Debating whether to have the hardpipes showing as in one of the pictures or to have the pipes behind the grills so it doesnt look too boy racer, opinons?

Going for pipes hidden if I can!

I do mortgages for a living and as people know its proper slow at the minute so havent had any money to finish this (1st time ever!) hopefully will be getting bits this weekend to finish in time for brands

the pipes on mine are exposed but only because they we're too big to get behind the grills, im going to get a taller but thinner cooler and set it back slightly

Just seen this and am thinking are pipes showing such a bad thing?

all well and good until a small child gets sucked into the grill and breaks your intercooler.

personally I'd be worried about damage to the pipes / intercooler from stones and crap on the road.

ive not had trouble with debris damaging my pipework but they have suffered a bit of corrosion from them being out in the elements

thats what I think im going to have to do, I have got a load of bends anyway so its not a problem just take off bumper, jubilee clips and then replace with a new one, I am intending to keep them polished anyway like my bay ;)

Right, last night all my joins and piping turned up and we fitted it all and made sure it fit, unfortunatly they forgot one straight reducer for the intercooler (left side) so couldnt actually try it out. My battery died whilst we were doing it so only got one snap of when we fitted it all at first. Since then we cut the pipes shorter with a grinder so they are really compact and so they hardly take up any space. I am not going to have the pipes on show as we put the bumper on yesterday and I didnt really like the look as much as I thought I would. We had to cut my bumper so the intercooler fitted and then it got dark so couldnt do anymore. Need to put the jubilees on all the piping, do the electrics from where I replaced the fans, etc and then start her up and then see what problems I've got. I also put the magnex decat on yesterday and will get this taken into account when the map is done. With my cold air feed polished pipe and the rest of the bay polished I think its going to look really good!

Il get more snaps tonight when I go back to try and finish it or at least get closer to driving it again!

lol! Im gonna try my bestest mate, it all depends on what happens when we turn it on, hopefully there are no leaks/problems when we plug comp in, but then again its me aint it?  :grin:
