thanks jv

hiya, bit about me. ive just turned 19 and studying graphic design at nottingham trent. I live in blackburn and thats where the car is. so the only times i get to work on the car is in my holidays. I got the car given from a friend at work, the car had been stuck in her garage for about five years, she belived that the head gasket had gone. and it wasnt starting. when i got the car i had no knowledge about the working of cars at all. but im a pretty pratical person so im learning as i go along. Also cause im a student i dont have much cash so its very much a diy project.

Got the car in the christmas holidays, took some flicks.

so its easter now, because the car is off the road ive decided to strip it all down see how bad all the rust is. more pictures on the way...

first problem i had was one of the cooling hoses was spilt so got myself a newen, put coolent in

checked for air locks but the system didnt seem to be working, next thing to check was the water pump and the thermostat

that seemed to be ok, changed my thermostat just to be on the safe side, old one was rusty

engine with the pump out... will need a good clean one day

put it all back together but didnt really seem to solve it, the fans wernt coming warm so looked at the pipes to the heater matrix, looked like there was an air lock in the top bit. to solve this I undid the little pipe that crosses the flow and return hoses and squeezed the water though. thats seems to have solved the problem.

with the engine working ive decided to strip all the car, and look for all the rust. there are a couple of indications that there is some rust knocking about.

looks like the worst bit
(http://img54.imageshack.us/img54/5323/dsc0016uq9.jpg)

more rust
(http://img164.imageshack.us/img164/9657/dsc0017bu5.jpg)

starting stripping
(http://img391.imageshack.us/img391/2060/dsc0028ux0.jpg)

back seats out
(http://img391.imageshack.us/img391/1538/dsc0029zl2.jpg)

lights out, that poylstyrene box, is it part of the immobiliser?

back in its garage

right slowly getting up to date...

drivers side door didnt look too clever so i thought ill see whats lerking underneath

got a wire brush on a drill and rubbed it all back

looks like the previous owner had a knock on the edge, bending the panel in, they fixed it with a load of filler, the only problem is that they didnt do anything behind and the rust has eaten its way in from behind

im going to cut out the rust and weld a new piece of metal in
Title: Re: phil88 - mk2 16v

reete, as theres nowt to do ill post some more

bumper off
(http://img123.imageshack.us/img123/7996/dsc0009wz6.jpg)

glass out, was actually scarely easy :undecided:

more pictures of the inside, with a bit of a clean up it should be pretty good. the previous owners had stuck carpet down so that will need scraping off

The next bit of rust. been patched with with some fibre glass resin, but the rust hadnt been treated, or painted so it had been left to continue

will need some welding here

the worst bit ive found is this bottom corner, its all soft so looks like ill need to fabricate a new corner

bit of rust seems to be coming though, ill have a proper look somtime

boot off

rear arch is all rusty and soft too,

looks like im gona have to get pretty good at welding and fabrication

my new toy

went down to a local sheet metal workshop and got some bits of sheet steel for the rust patches

cut out all the rust from that back section

also been sorting out the door, cut the worst of it out

made a little plate up for the back

got some rust treatment on it overnight so i might start welding it tomorrow
Title: Re: phil88 - mk2 16v

did my first bit of welding today

was really hard to do the inner bit, ive had to build it all up, but because it was thin it kept blowing though so took a while, and its not too pretty too.

was going to pick up an angle grinder today but they didnt have the one i wanted in stock. so ive had to use a file today on the welds

the inside of the door

Ive also welded up some of the rust pits that were coming though the front of the door

To make sure the metal insert fit properly i made a card template

the door panel was quite weak so ive created a bracket to support the panel and the new piece of metal

welded in

then ive welded the plate in

hopefully ill have it ground down tomorrow and starting to fill the door

went to B+Q today got myself an angle grinder, at £14 was a bargin and it came with two disks

I also welded in the back plate that i made the other day, not the cleanest of welds but i think im getting the hang of it and nothing the angle grinder wont sort out

ground down the bottom of it, forgot to take a picture of it when I had finished it so ill get one tomorrow

when i had done that i started on the door, its come out really well

tomorrow im going to weld any pits up and hopefully start using filler on the door, thanks for looking. Phil

did some work on my car today, got the dash out, was a bit of a pain cause the previous has installed a immobilser and just used tape to stick the wires together. had to cut all the wires out and connect them back up again.

also sorted my door out, applyed some more filler and then applied primer, as come out well, but will need a good sanding down.

done a bit more work on my car

hammerite primer was a bit thick for the doors and had come out like a ploughed field so ive had to rub it all down

going to get some different primer from somewhere else.

also before i tackle any more rust people have been suggesting getting some POR15 to stop the rust coming back. the stuff looks really effective so thats a job for summer

so, probably lowest on my list of prioritys i decided to smooth the rear badge over

i ground back just the bits i needed to tack the plate in place

tacked in place

ground the welds back then, smoothed over

sanded down

thats it so far, think im gonna have a full day on my car tomorrow

didnt end up doing that much

there was a bit of bubbling near the window so ive ground all the rust back and filled them

im back at uni tomorrow so that will be it for 10 weeks

did a little bit more today

have been thiniking about taking the engine out, but i dont have a m8 spine bit, so that will have to wait a bit. So i took the backbox off, it havd a massive hole in it so wasnt going to keep it.

put it on some blocks

the remains of the backbox

primed up the lower front panel today

got the wire brush thing on the drill and got rid of all the rust
(http://img516.imageshack.us/img516/5149/snv30375tk0.jpg)

then primer on it
(http://img516.imageshack.us/img516/6371/snv30379ks8.jpg)

im still using the thick stuff so a rub down will get it all smooth

I cut the rust out of the windscreen surround, still some little bits, but gonna give it a scrub, and i have some por-15 in the post

welded the window seal holder in,  looks a bit like rust but just need a polish, then it started raining half way though so had to back under cover

little bit of an update

painted the bottom frame, its good to see something looking finished, put it up to the car and looked really good

my POR-15 starter kit came though

used some of the acid etch that came with the kit, and its got rid of all the rust, really impressed

just before welding it all up

typical british weather it started raining again so its all to be ground down another day

Title: Re: phil88 - mk2 16v
Post by: phil88 on 23 June 2007, 20:38
cleaned up the welding today and then added filler, one area of rust sorted, only another hundred or so to go

had enough of the windscreen area for a bit so moved onto a sill, cut all this crap out, eek

and then ive started to fabricate the replacement, still needs a few little adjustments but its on the way

bought a replacement panel for the rear lower panel off ebay, bargin for £7
Title: Re: phil88 - mk2 16v
Post by: phil88 on 27 June 2007, 22:21
been abit busy, still waiting on the rear panel from ebay, also ordered a replacement rear arch from hadrians, going to pick that up tomorrow. in the mean time ive been looking and more rust on my shell, ive welded the panel into the sill, painted it with por15 and im going to fill it soon, also today i had a look at the other side of the windscreen, was worse than i thought (as usual then) the must have been some damage to the car in its life, all my worse rust is in that area, and has just been covered up with buckets of filler, so been busy cutting all that out today.

patch welded in, the bottom bit was so awakward to weld

cut out all the rust, (there was loads)

first bit of the replacement welded in, getting the hang of this welding malarky

hopfully ill have some pictures of new panels tomorrow

front A frame has cleaned up well, theres some bits of rust, but nowt that cant be sorted out

lol, keep finding the tinworm, kinda expecting this lot

the best plan was to cut it all out and add little plates, what ive done is to cut each piece out one at a time so not to loose the shape of the arch

this is where i have got up to today, i know its a bit out in some places, i only realised half way that it wasnt reaching the outer arch, ill sort that out another day...

u can see a bit better on this one where it is out

also my lower rear panel came today

reet, done a little more today. saw an advert for a shell with no rust for £100, got me thinking. its gonna take me ages to get the shell back to being rust free, and will probably cost me around £100. the shell is a bit too far for me to travel. i might be better cutting my losses and have a look around for a new shell. If anyone has on in the lancashire area and looking to sell please pm me, cheers

Post by: phil88 on 18 July 2007, 20:06
reete decided to carry on with the shell, ive got plenty of time.

had a go at taking the engine out today, got to a point where all i need to take off is the two back mounts, manifold and the driveshafts. bought a tool off ebay for the driveshafts but it was the wrong one, doh so going to try borrow one of someone i know.

i thought i could try work round the driveshafts but there loads of bolts and there all seized, so a bit anoyed

wooo, engines out

took longer than i thought, lowered it on the subframe then dissconnected it from there. dropped the full exhaust and pulled it out. then dissconnected it when i was out.

had a problem with the bolts at the back that are tapped into the engine, they arnt stuck, but are really hard to undo, ive snapped one already.

its the same on the 13mm mount bolts and the 19mm's for the heat shield

subframe out

engine out

all out, might have a do at all the wires tomorrow

got the rear beam out without too much trouble, ended up cutting the spring out and a brake hose

only thing left in now is part of the gear linkage and the fuel tank+hose. think ill leave those for a day or too, had enough of 20 yr old rust bolts

subframe weighs alot more than i thought it would, zine primer and hammerite should sort it out

bit more welding, its getting alot neater
(http://img65.imageshack.us/img65/3503/dsc0007lu2.jpg)

finish the inner arch off with a clean with a wire drill bit and then a coat of por-15
(http://img515.imageshack.us/img515/7650/dsc0019eg2.jpg)

more done today, of all days today was the day i least wanted my welding to be a bit off. half way thought i realised that my gas was running out so had to pop over to machine mart to get some more gas. got some of the Argon/CO2 mix any found it works alot better.

new gas and some spare wire
(http://img410.imageshack.us/img410/5167/dsc0021addedjt5.jpg)

overview of the project
(http://img267.imageshack.us/img267/3784/dsc0007addedks2.jpg)

found it was lot better at making lower sitting welds (this was on the lowest power too)

all welded up, ive seamed it all up because ive heard of stories of spot welding causing rust to come thought the paint after 12 months. To stop it warping the body i welded 1 inch at a time, and used a wet cloth to cool it all down
(http://img509.imageshack.us/img509/1120/dsc0027addedgx5.jpg)

lined up quite nicely
(http://img517.imageshack.us/img517/9499/dsc0017addedct8.jpg)

painting my subframe atm, hopefully with have that finished in the next few days.

also been welding my rear panel on. Bit gutted cause my new gas has already run out. looks like there must have been a loose connection somewhere and its all leaked out  :( think im going to look for a bigger bottle so i can fit and forget.

anyways the panel, welded on a bit  :( car is looking a bit sorry for itself atm

ello, had a nice day for once, got the welder out and started on the rear corners

one side sort of done, welding upside down is an absolute basta*d.

and then started on the other side
(http://img501.imageshack.us/img501/9655/snv30648bt7.jpg)

front subframe coming together a bit
(http://img515.imageshack.us/img515/5993/snv30644kr5.jpg)

few more bits awaiting the rust preventive treatment,

thought id better do an update...

Well the plan was to finish uni, have a long summer while looking for a job, and get the car fixed. And with the ressession on at the time i thought i might get the car finished. Well that didnt happen, a month after graduating I got offered an internship in london, which then led to a job down there. So the car once again has been sidelined.

But I had a good stint at christmas and is now running, got a few things like i need to bleed the brakes, get some wipers. just little finishing bits, and i should be finished.

not that when its finished im gonna need a car in london.... didnt think that one though!

well here it at the moment...
