Title: Chris's Golf mk4 Thread. Parts box :D
Post by: Chris. on 17 November 2011, 22:53
Well, after the cars worst week ever (engine death and gearbox caused by a shaft) within a week is over....can now start getting the car boosting like it should with the MBC/n75 setup.

God, after nearly 2 weeks of not driving anything remotely quick, acr feels like a weapon again now :)

Shall keep thread updated with the N75/MBC setup logs etc.

Which problem?  The boost or the driveshaft?

Anyhow....turned the boost up on MBC by 2 turns today, drove home and no more soft limp mode....buzzing!!!

Might be going on set of rollers tomorrow up here so be interesting to see what it makes.

Stuck it on set of rollers this morning.

225bhp but was dropping into limp mode.  He didn't want to run my mbc/n75 setup as he thought it was poor and would cause turbo to boost away and away.

Had a run....not running right.....The car was dropping into soft limp mode causing no boost at all....as shown on the boost vs power graph.

I offered to put the MBC/n75 setup in but the guy from PDTuning (now renamed to sedox Performance...) said it was the wrong way to do it and it would just keep boosting and boosting.....pfft.

225bhp in limp mode....LOL

Was it the same torque as we had?  I can see the dip off where the power used to peak..  Get new boost gauge which works and I will bring the load maps back inline with the actual boost reading not the boost reading which are over reading.  This is the reason for the limp, the ecu is seeing the deviation from the load map and the air drawn in, and then puts the N75dc% to another map which flat lines the n75dc to 5%.

A 5min fix with a working boost gause and a few logs of blocks 25..
Title: Re: Chris's Golf mk4 Thread. Roller Run in limp mode! LOL
Post by: Chris. on 19 November 2011, 19:09
From the graph I can see about 275ish lbft.  Which is bang in line with what we had.
Full torque looks to be 3-400rpm later on in the dyno dynamics graph from today.  We had peak torque at 3660rpm
The results on DD roller seem to be 2-400rpm difference between where torque is being met at certain rpms....but I dont think thats anything to worry about.

Guys at PDT were thinking it was actuator or N75, boost leak related,  they didnt seem to want to listen when I told them about the duty cycles.

Just need to find a reliable boost gauge.  What make is your nick and do they do it in PSI?

Got a text saying parcel will be here between 10.58 and 11.58.  Bang on 11.20 interlink arrived and delivered me this:

Fitted on the drive!

Took it out for a quick blast along some wet roads and the handling is far better.  The back end is planted on the floor and doesnt want to start to wander like it normally would.   Cant wait for some dry quiet roads to really push it along.

Definately a rear ARB is up there with the best mods done!

Silverstone Grey (US Spec)
Smoothed gloss Grille
Smoothed Bonnet
Semi- Smooth Engine bay (removed un-used brackets, re-locate washer bottle)
New set of wheels
Potentially water meth
Potentially 1.8 n/a inlet cam
Map tweaked down at r-tech
Some polished parts on engine

Mate rang me today about someone asking after a 1.8T conversion into their golf.  He said he may know of a engine around as a conversion.

Figures flew around of 2k with all the parts needed for a conversion, and all the mods off mine, ECU, clocks etc.

Thats a damn hard choice to make.  Do I sell for 2k, get another car and start out again with a 20v lump  Or save up now enough to buy a full car and transfer anything over.

Its certainly got me thinking!

Looking at rods after sourcing a crank from Olly over on uk-mkivs.  Looks like my original is going to rebuilt bigger and better!

Also had a sneaky peak at aftermarket camshafts....£500 for a pair of piper cams for ultimate street.  Expensive and looking at what I can get for money and gains.

Ill be putting on new engine:

Water meth
forged rods
20v NA camshaft or uprated (i need to find out gains)
Ported exhaust manifold
Another remap for such mods.

Anyone any advice on cams?
Title: Re: Chris's Golf mk4 Thread. New car ideas?
Post by: Wazzzer on 13 February 2012, 18:48
Been looking at the piper cams myself but they are a lot of money for not much more power...
Title: Re: Chris's Golf mk4 Thread. New car ideas?
Post by: Chris. on 13 February 2012, 18:55
yeah, I wondered what the gains would be on k03s.  The intergrated cams start at 300bhp for the street cam from what I read on vortex.

Might just got for the NA inlet cam.  But do you use the 2.0 NA one or the 1.8 NA one as the one I found is listed as a 2.0 upgrade for 1.8T

and it went straight round the corner to machinists to be checked.

Tempted to get another mk4, stick k03s with WMI in that, then build a 1.8T mk2 golf with a T3/04e turbo for nice power.

Silverstone grey mk4 and a R32 Deep blue pearl mk2 with color coded wheels. semi stripped out and bucket seats.  Weapon!
Not bad for the price of delivery :)

When I made my manifold I got all the bends and straights from Euro stainless in Blackburn got 40 schedule tube. Think it was about 58mm ID and about 4mm thick really good quailty stuff.

That is a beast of a manifold in your picture!!

Not to bad the parts were about £140, got the header flange from Bill badger5, considering those manifolds can cost the best part of a grand bargin really. Just a bi*ch putting them together and welding them up!
Title: Re: Chris's Golf mk4 Thread. New car ideas?
Post by: Chris. on 03 May 2012, 21:03
For the bends and piping?
Flange from JBS of all people is £36 so hardly a rob da bank moment.
Did you use 1.25" piping?
Title: Re: Chris's Golf mk4 Thread. New car ideas?
Post by: Chris. on 03 May 2012, 21:24
Found some nice cheap bends:
http://www.zx55.com/shopdisplayproducts.asp?tc=Y&id=2&cat=Butt-Weld%20Fittings&szin=1.25

Just dont know what wall thickness they are... what size is best?  about 3mm?
Title: Re: Chris's Golf mk4 Thread. New car ideas?
Post by: jonrandom on 04 May 2012, 06:31
Those will be fine as longs as you get the S40S thats the schedule 40 which gives you about 3-4 mm wall thickness.

I cant remember excally what size diameter I used im sure it was bigger than 1.25" I matched it up with the header flange to get the max flow. Im pretty sure it was 58mm ill check over the wkend and let you know.

Im sure JBS only do the header flange in mild steel thats why I didnt use them Badger5 does them in SS at about £35-40 so not to bad.

Got chance of a 1.6 mk4 5dr for £300 with no tax or test.  S reg but for £300, it gets me by and gives me a good few parts to work with for the project.  £644 to insure so not too bad.

Only problem is its a bit smokey when warm, but if it dies....i see a 1.8T getting hossed in.

Set of 3sdm .001's slapped on Quick polish of the black magic pearl and be decent run about.

I went this weekend and drove nearly 700miles to pick this up.

2003 plate mk4 with about 55k miles on it with fresh respray.

Also picked up a shortened recess rear bumper aswell.

Plan is to rebuild it from ground up, get everything powdercoated, polybushed all round and braided lines.  semi-smoothed bay and 1.8T

Got a few new parts to rebuild my 1.8T with...

IE Manual Tensioner + cambelt kit
IE forged 144x20mm Rods
New oil cooler housing which isnt on there
Piper Vernier pulley

THS intercooler which i had before.

Lets get on with the rebuild!!! :)

No oil cooler, but probably run one with big power.

Tonights 4 hours work doesnt really show much on the surface but lots done.

Oxy bottles on all the seam sealer to remove it.
Started to weld up all little holes in the chassis

Mate says are you not going to seam weld it all, so I think for a minute then get cracking doing that.

Never really welded before so not exactly the best welds, but nothing a bit tidying up with grinder and patches touched in wont solve.

Going to be using a AUM loom with wideband lambda and EGT sensors.

Just need to know whether the AUM ecu will throw a fit with it having no traction control in place.  I cant see why it shouldnt if i use a none traction control ABS pump and clocks as I made a pinout diagram and nothing goes into the ECU apart from vehicle speed sensor, but cant see that being traction related.

Going to hope I can put Cruise control in aswell (not sure why id need it for a Big turbo car like) and itll allow me to swap between maps so could have something like eco mode or more boost and fuelling etc.

Does anyone know if you loose the feature of cruise control having switching maps from the stalk?

Also going to map in stock launch control

Haha.  Probably one of the biggest spends of the build, apart from the head.

Next big one will be the crank regrind and block overbore.

Only thing ive heard about is the JE pistons being alloy or whatever they are will pick up knocks a bit more than something like the forged mahle ones.

NOt sure what to get next.  Its either turbo (thinking GTX3071R with top mount manifold) or cage or supertech head?

I cant really make a manifold without the engine bolted in and head on, so its either cage or head.

Shell was going to get prepped and painted.  Whipped round with the DA, touched a little dent or 2 up and primed.  Flatted down later after a brew, or 2 and onto masking up.

Well spotted.  Bit dented thats going to be a pain to repair so ill just swap the one off my runabout and paint it up sometime.  easier to repair a few stonechips on one bonnet that a huge one on another.

Also, subframe painted and quick rack installed.

Bought TT hubs, wishbone and starter for £100 off a local lad who breaks TTs.

Set about the wishbone today cleaning it up ready for paint and Superpro Caster increase bushes.
Cleaned up a TT wishbone today in the garage so can be painted and polybushes with superpro caster increase bushes.

Pre-clean:

After:

And old bushes removed:

Also polished the roof last week....

Also think I might get head ported/polished and built up from JNL racing...  Instead of getting clutch from the US.

Block was painted and a snapped knock sensor bolt removed.

Cleaned block....

painted engine.....

Also got a new set of doors, boot and bonnet from MB Motorsport breaking a golf for £80 delivered so I can paint these new doors instead of the old T reg ones wavier than the ocean and trusting my repairs.   Bonnet had a dent in it after something leant on it and left a dent with it :(

Who can spot the problem here then?

However today Been painting a few bits..

Eagle eyed people will spot a painted hub too, thats gone gloss black.

Also painted wishbone.

Also, has anyone got a k03 turbo and manifold.....had a small change of plans at the minute

In need of a update!

Cleaned block and put headstuds in to make it look pretty.

Went to pick up a turbo and manifold today for £50 (supposedly a k03)......Almost couldnt keep my expressions in when I saw the turbine wheel...

no cracks on first inspections either so all good there too!

Ordered fidanza 240mm flywheel and 5 paddle clutch.....£250 off a mate stripping his 4wd golf.
Got a quattro oil return and new genuine knock sensor for £15 off a lad on facebook group.  Need a 4wd one as transfer box in the way :(
Ordered ACL race series bearings  £110
Picked up a second 30mm TT wishbone.  These are RARE as hens teeth so now I have a matching pair :D

Cleaned turbo:
Have to admit, one of the best looking K03s i have seen.  NO cracks or signs of wear any where.  Actuator still nice and strong, however this will be replaced with a 14lb actuator from Beach Buggy turbos.

Won a superpro power steering bush for £7 off the bay.

And fitted to freshly painted rack. (needs track ends but they stuck :( )

G101'd the upper half of the box.  Wirebrushed the surface to make smooth.

Dried out with blowtorch.

Painted high silver and selector gloss black:

And starter ready for same treatment:

So hopefully, when I get all these bearings in can drop the crank in and finally get the engine sat in place. :)

ACL race bearings turned up....Just waiting for the thrust washers.

FIdanza flywheel and paddle clutch arrived this morning.

Been playing with wiring last few days.   Drivers side engine bay loom is now hidden, and re-routed inside the car and through a grommet above steering column, then down the inner chassis leg.
Headlight loom routed through inner chassis leg.  Grommet to protect against chaffing.

This is my new loom for wiper motor, alarm siren and indicator.

There was originally the brake fluid warning, coolant warning, bonnet warning, and probably some other plugs removed.  Those will be dealt with in the car.  So 2 simple looms, headlight and wipers and indicator.

I could have spend about 3 days unpinning the plugs and putting them back on, but easier to cut and solder wires.

Everything was wrapped in cloth tape.

Engine wise, had a issue with the main studs being too short.  CTS turbo clearly supplied the wrong ones (did the same with my mate aswell), emailled and no reply so going to give out some bad press for them in time....however, lucky enough to have a mate building a 058 motor what they were for so sold them and bought some 06A ones from alex @ AKS tuning.

Question:  Does anyone know the brake pipe size from master cylinder to ABS pump?  The pipe looks same as 3/16th copper pipe I have in terms of internal diameter, but a bigger M12 union and different flare??? Can I flare with a 3/8th flare on M12 union???

i fitted all the tt bits to mine a few months ago, lovely improvement. Used std bushes though. It's almost a decent handling car now!

f**k paying for the defcon sleeves though, it's criminal for a couple of turned bits of steel.

MIssed replies....bloody no email noitifactions!

Yeah, pre-recall arms.  30mm front bush with stub for mk4 drop link mod.  Rare as hens teeth and those arms are worth more than my runabout daily!  crazy!

Anyhow...updates since ive been lacking over here!

Got subframe sorted out today.

R32 rack installed with superpro rack bush
FK Rollbar painted and superpro 22mm bushes
Wishbones installed with superpro caster increase bushes and drilled to fit mk4 rollbar
Powerflex yellow Dogbone upgrade
All freshened up with some paint.

Drilled wishbones to suit mk4 rollbar:

Pic in bay:

Head dropped off to be rebuilt, new stem seals etc, just make sure everything ok before putting it on engine.   Flywheel sent to be balanced.

Mocked my intercooler up on the runabout so crashbars could be swapped over and front panel + radiator

Made a new brake pipe up for the rear (bloody long):
Installed the first rear brake line neatly.

Then finished brake flexi's off with OEM clips:

Did the same with rear axle too just needed to spend ages laid under car filing hole out to fit the HEL braided lines....not something I want to do again!

Fitted the rear brakes up with new discs and pads (mintex)

And some nice fluid to finish the braking system off.

However, ran into issues with the master cylinder and servo.....bleed nipple snapped off and servo spring was distorted so couldnt pump fluid with pedal....so rather than fix it (which I managed) wasnt going to risk it being brakes so picked a new master cylinder and servo off a mate and that was spot on.

Whilst doing that....changed top mount on daily....didnt go too well after dropping a car onto my finger whilst it was between the coils of the spring whilst guiding coilover into location.  Never felt so much pain ever!

How its not broken....is beyond me!

next step was making braked up for catch can.

4" pipe held into location.

Chopped and brackets made to bolt to 1.8T engine bracket.

just need to grab a welder and tack them on now :D

Cheers,

Put my other doors and boot on car other day. (looks better than primer!)

Got head back and flywheel after being balanced yesterday.   Cracked on getting the cams in temporarily as need a half moon gasket.  But got head on the car.

Goodbye shininess :(

And torqued head down...

Got manifold back today from Bill @ Badger 5.  Done a excellent job of porting it for me.

So put turbo on with manifold (still awaiting gaskets) and set about lifting engine in.

Damn it was a heavy one....but looks really well.  First time car had a heart for around 18months!

Well ordered a couple more bends for the intercooler cold side and got that mocked up and dropped off at the welders today.  Should have that back sometime next week.

In the meantime, had a right battle with the exhaust... but got there in the end, hopefully it doesnt hang too low or knock off axle or tank but it shouldnt do!

Wired headlights up so she can see again
Attempted to bleed it up, but wasnt having it.....new plan needed there.

Also started to fit bumper behind the wellycooler.... Generally says you cant fit a big intercooler behind a stock bumper....however.....

TBH, with tight pipework off the intercooler you would probably get away with it.   it'll do me until I get a R32 bumper.

Got a bit more done these last few weeks.

Couple of odd little bits like moving the battery fuse box to the scuttle, wiper mechanism in, few earths, indicator wiring, ABS wiring.

Well today I plugged 2 rear ABS sensors in.....realised that the ABS pump was the wrong one (no can communications in can gateway)....changed coding in it and threw a error up for incorrect coding so took it off and put the proper one in. Now just got to bleed the brakes again which is extra hassle :(

Also mapped anti-lag/no-lift shift/launch control into the ECU.

Should be fun with some more fuel and a nice hot exhaust!

Got myself a polo coolant bottle, just need to make a bracket to mount it to the engine bay.

Also purchased some Water Methanol injection from Devils Own in their end of year sales. Cant wait for that to come in and get installed :) (be a while before its used as needs running in)

Gosh I dont update this much at all!

Got my dash flocked at a local place for a very good price:

The lower 1/2 still needs doing when I drop the piece off....but looks the part!

Put dash in since old one was out routing a washer tube for wipers, would be harsh not to put flocked one in.

Not completed yet, but get the general picture.   Think it could be the favourite part of the build!

Bit more done today (16/02/14).  Wired horn in properly, wires all soldered.

Passenger side arch liner in, was a pain to fit because of the ABS pump :(

Subframe bolts dogged up.

Swapped the locks over so I can lock it.   Does anyone know how to unsieze the boot lock at all?

Tried to fit stock bumper today...but realised that its never going to fit....looks like I need to get a R32 bumper rather sharp :(

Few more digicam pics of the dash.

Also ordered 4 new tyres. Some Nice sticky RSRs (225/45/17)

Ordered a R32 bumper, so that should be here soon.

Then the tyres arrived on the 26th February.

Not bad for £296 for all 4!

23/03/14

Bit update.

Wheels should be here tomorrow finally.  Straight onto get the tyres on, then off to Dean @ DWR Detailing to get sealed to protect against the elements.

Got the R32 bumper fitted after messing around cutting old guides off, sticking them to new bumper in right place so it lined up ok.

Also sorted out my PCV pipework to atmosphere straight to under the subframe.

Wheels on
Wipers to re-align
Bolts to put in bumper to archliners
Coolant return to sort out with some silicone hose
N75 to plumb in

Then its give it a check over for MOT and hope it gets to the test centre and a pass :)  not long to go now!

Ordered some VHT wrinkle black to do the rocker cover, inlet, throttle body and engine mounts so that should tidy them up neatly too :)

Wheels come monday 29th March,  straight over to mates to get the RSR 595s put on.  Got them back the next day and dropped over to my other mate who does detailing to protect and seal the wheels from the harsh UK elements.

Got them back wednesday afternoon and go to put them on the car...only to find the company had sent the wrong bolts,  they had sent a M12 instead of M14!  They were swiftly swapped over, but I managed to get a standard bolt to fit so got the wheels on!

Got that done Friday morning whilst people out the house all weekend so I could sneak the parts into the cooker to properly cure :P

MOT test booked for saturday 12th April.

Also, new turbo turned up today whilst I was out at work :P

Thats pretty much squared up now for this thread to date.  MOT should hopefully have saturday and then can get some rent on it and go out for a drive getting the motor ran in.

Battery does the other day.  Freshly charged and didn't turn engine over.  Could hear it bubbling slightly.... Conclusion.   Dead.

So on the advice of some others,  ordered this little baby which turned up today.

Pretty small too.

And most importantly.....

I was running a vectra battery a pal gave me.   Here's the weight difference in kg's.

 And the new battery.

A total of a 15.5kg weight saving!!!! Massive!

When it arrived I thought it was missing as it was soooo tiny.

Id love to know how much weight I've saved over my last golf.  I dare bet there's 150-175kg saved on weight. I did have a 45kg sub box + wiring and a full interior and at 250bhp,  it was far from shy.

MOT test passed on saturday,  taxed and already done about 80mile.

Even on the initial 60% throttle the car was far from shy which gave me 5psi spike and holding 3-4psi.   Upped to to 80% throttle which is 10psi spike and holding 5psi flat.

Doesn't feel shy at all and reasonable quick,  the lack of weight probably helps.    Soooo responsive too.

Certainly lots of smiles today and not even running a stock map yet.

Also noticed my sump was pissing oil out aswell.   So whipped it off today and found that the main studs were touching the sump, so wasnt sitting flush against the crank seal and base of the block, so that meant oil leak.

All appeared ok when I fitted the sump to the car when the engine was off....obvilously not.

And got the grinder out to give a bit more room against the ARP main studs.

No playtime today at all though :(  Fixed the sump and work is calling at 9.15pm but will try get a few miles done after work through the week, and a oil + filter change at the weekend and full power stock map

Few updates.  Engine came back out to do the rear crank seal.  Thats fitted now and just need to bolt the last few things up such as shafts, exhaust, pipework etc.  Trying to juggle that around work doesnt help.

Bought these monday night.

Also ordered a safety devices full cage with door bars today aswell.  my wallets certainly took a beating this week!
