Thought it was about time I put some pics up in this section.
Body kit is on, new wheels on. Yes it needs lowering but have had problems! After RTTS it will be going in for respray same colour.

when i saw that second pic thought you had glittery paint like gaz, then realised it was stone chips :grin:, deffo needs lowering imo though. you keeping the blue rear lights?

It would have been lowered by now but due to breaking out the top of the strut, it will have to wait until I buy some Spax adjustables!

len.... its deffo the 'boiler suit' of body kits!! lol..... im sure when its colour coded it will look tons better!!, i kinda like the wheels, but it looks like you need at least a 60mm drop :laugh: :laugh: so if you havent ordered spax yet, get some coilies instead and wind it down a tad more!! lookin forward to seein it painted....

agreed on the coilover front. Wheels look nice mate aswell, much better than the old ones. will look good once its all sprayed up and droppen onto its arse!

The boiler suit was done to my taste as well so i'll take that comment as a compliment! :grin:
Got -30mm springs so gonna try those first. Might get a pair of standard struts first (one existing one will be u/s).
Yea there will be some subtle bits in the painting too. There are indents in the side skirts and in the rear at exhaust pipe level and they will stay matt black. Also thinking of leaving the side mouldings matt black.

Reserve my judgement till after its painted, though i think smoked fogs and indicators would have suited better..... :cool: wheels though.....would you consider painting the wheels centres black or even colour coding them with the car?

The fronts I like, the rears look poo. Sorry Len all about preference but if you like them and it makes you happy thats fine. F@ck what everyone else thinks.
Wheels do look good though, should look enhanced when the bumpers are painted. Why not paint the mesh gold? Would go with the wheels................................ :cool:

Hmmm yes it has been thought of! But may have problems matching the gold colour. I couldnt do it with the caliper paint! The yellow and gold I was mixing wouldnt go any darker, maybe I should try some orange or red into it. :undecided:

But I have kinda ruled that out as its a bit too bling/flash.
Also would have to do the grille mesh as well and that would not look good!
No I'm happy with just the wheels being gold.

lookin good that len,like everyone has already said it defo needs a good slammin,and coilies are the way to go! like the wheels aswell,what are they as im not too good on rims. as for the bumpers,kinda like an r32 esque to the front but i cant see the back to pass judgement?! good to see some outside of the box thinking,it'll be original that for shizzle! :wink: fair play that man! :smug:

Nah think the gold wheels are enough. Thats why they are gold to make them stand out and to do anything else in that colour, would detract from them!

dont go fot gold, as the contrast is too big with a dark colour and gold (my pinion...) for the rest, nice car, and slam it like (^R$%$&) uhh u know what i mean.....

I have had smoked rears and dont like em! Have looked at all current available rear lens and theres nothing I like better than those blue ones!
And now I like the fogs/indicators! wasnt sure before the paint but now I like it!

Oh and yes the bodyshop has done an excellent job!
Looks fantastic in the flesh and shows up lines on the bumpers I hadnt notice before!

^^^ agree with dinx, the bodyshop have done a good job on the car. its not to my taste, the direction you're going, but the rear lights just look so out of place. dont spoil your car through being stubborn! :laugh:

keep them , just maybe get some new ones when you get chance, they will have faded over time so new ones will be darker ?

I'm not being stubborn, I genuinely like those blue len's!!
I'm not keeping them just to p!ss everybody else off! I love them and in my opinion they suit the car!
I have looked around believe me - at everything else there is available and found nothing I like better!
You lot are entitled to your own opinions and I value the feedback, but at the end of the day its my car and I have to live with it and thats how I like it!

i've heard fk do a great new budget kit? which is very annoying as i spent £350 on my supersport kit! i'd recommend supersport if you live in one of the village's inside the nurburgring and don't ever intend to go over any bumps! :grin:

Right - Wheels/Tyres bought through Larkspeed - total cost with spacers ready to fit on car = £780. They sold me the wrong rear spacers though so watch. This only applies to the gold wheels though as they only make those for a Scoobie offset! Other colours and chrome are available diff offsets!
Blue lens - Diane we exhausted that in emails and they are staying!
Coilovers - Joe has recommended some to me as I want adjustable shocks. Something by FK.
Inside - well I intend having a go at making new backs on the standard seats. Want some shoulder support and have sat in Cobra, Corbeau etc. and not found anything I quite like plus the colours are naff. So going bespoke. But dont want full leather. I have my ideas - just need to see if I can turn them into reality.

just lookin as havent been on here proper since i got back from hols, and i think theyve done a crackin job and it looks bob on.... as per the rear lights.. i think they look better now than they did before, dont ask me why, and as bradley said its your trademark... and wouldnt be the len mk3 we all know with out em.. wheels look cool, just need a drop.. which your doin anyways :cool: its different mate and its yours... if every bodys cars followed the (rather fookin boring) 'scene' rules of 'bbs' and various other sh!t thats gettin just makin all these cars look the same i think people wouldnt even look twice cause they know whats on one car is on about 5,00 others......

Drop will now be variable!
Around town driving i'll restrict the drop to about 20/25mm due to all the speed humps around.
Going to a show or perhaps some minimal track fun then poss 60mm and wind the shocks right up! :laugh: :evil:

Right I have taken the plunge and today ordered the FK Konigsport coilovers, plus some new blue side repeaters AND booked the car in for a remap!
So by the end of this month it should be both lower and faster! :grin:

Then I'm in a quandary! dublands meet saturday afternoon so dont think I'll have enough time to do them before. So do I do them Sunday or wait until next weekend after car has been back in paintshop?

Ah if I didnt have a problem with one of the front struts I might go for it but as it is I need spare time if things dont go to plan!
basically the threaded top section of the strut has burst out, where the hex head goes in so the hex bit just turns!
Rob I aint going THAT low! Nowhere near as low as yours!

When it was in the paintshop last week I had a different colour added to the side skirts and rear bumper.
Gonna have to wait for photos until its sunny as it wont show up else.
Had remap done today, no figures but very pleased with the result! Definitely faster and better response.
Decided to fit coilovers myself, even though I know its going to be a right pain. But I need to do this right and take my time.

The indent in the lower bumper has been painted in a dark grey metallic, similarly the side skirts but they show up even less!
The effect has not come out how I expected so I am going to try Matt Black, which is what I was going to have in the first place but decided on full body colour.
It might end up back that colour too! :rolleyes:

I did the coilovers over the weekend. Yes it was a right pain of a job and if I had to do it again I would do it in half the time!

Alpine SPG 10C2
Got them from Caraudiodirect coz of the free delivery offer on this forum.
Chose them for their mounting depth but as it turns out that wasnt an issue!
They are 10cm diameter speakers and I'm sure you could fit say 13cm but you would have to find another way of refitting the grilles.

Well the battery has taken a full charge and not lost any charge. Left it off for 24 hrs and still fully charged.
So will definitely have to do some checking with a metre. :angry:

Done some work on her toady!
New PS drive belt and topped up the PS fluid! Think thats the first time I have had to do that in over 7 years! (fluid)
Though I think I may have a leak so will keep an eye on that!
Then as I was on a roll I changed the cold air feed.
Had bought a nice new shiny bit of ducting at VW Action so fitted that along with a proper looking vent!
Which was actually a piece of junk I took out the bottom of the airbox! :grin:

This car is always on the road! Just dont use it so much. It went to Action.
Have been using it lately because of the flat battery on the Passat, but now thats sorted will be in the garage again most of the time.
It is fully legal and can be used at any time.

Grille has been on for years! Bought it at E38 bout 4 years ago!
Want to change the front bumper slightly at the bottom, make it thinner and more like a splitter.
Also gonna change the mesh to a larger size and maybe, maybe have all of the mesh in Gold. :undecided:
Or at least silver/metal/chrome.

Well I had a problem! Went to start it to move out of garage to get the Passat in to do some work and NOTHING! Nada wouldnt start! :angry:
No life, some dash lights came on but no clicking no whirring nothing!
So off with the battery and on charge! Well after a few minutes charger shows green! (fully charged)
So back in the car and still no! This time some clicking and whirring noises but not turning over.
Next I spray all the electrics with a damp proofing stuff and put battery back on charge. Takes it a bit longer this time to go green so check the volts and its 12.95v
So back on the car and still no!
So right fed up with this! :angry:
Bring the Passat round and jump leads on and after 3 or 4 attempts the Golf fires up!
Run the engine at revs for a time and get car warmed up, then take it for a short drive and all seems well, yes it restarts even after about 3 hours. (whilst I was working on the Passat)
So dunno really just the damp got in and the battery drained it itself?????
I always disconnect battery btw!

Right so I did a bit of a garage clearout and I can now move around enough to do some work! :grin:
Started back on the smoothed hatch and before it was time to go watch some Rugby again I did cut and shape some metal to fill in the two main holes either side of the number plate.
Intentions are to weld those in place this coming weekend so will take some pics then.

WRONG.
Not being able to jump start a casr DOES NOT rule out the battery. It can help but is not a 100% judgement.
We very recently had a completely dead flat on a Ford Ranger pick up truck. It did not make a slightest bit of difference with jump leads as the battery was drawing so much power.
New battery and all was 100%.
Not saying yours deffo is the battery, but you CANNOT rule it out with jump leads.

Now all I have to do is sort the latch mechanism and the metal cover plate!
Might just have to do away with the VW badge too! Might need that sunken area to give clearance for the boot latch! Inside that is. So will probably cut it out and have a smooth plate over.

Have put a load of pics in my Project thread.
These will show that I have sorted the latch problem and was easier than I thought!
One very good piece of luck was that the connecting rod to the boot opening on this hatch had a plastic screw on end, so I was able to use that and just twist it up the thread a bit! Result!
I looked at my hatch (whats always been on the car) and it had a solid fixing on the end.
Just had to do a tiny bend job on the C/L rod and it all fits and works, well its not wired/plumbed up but they move correctly.
Yes I did cut out the VW badge sinking and will weld a plate in there when I have sorted a fixing for the latch mech.
Lot happier now! :grin:

Real reason I didnt fit it before the respray was because it requires work to fit it and I didnt want to bugger up my hatch to do it!
But with this spare hatch I dont mind giving it a go!

The plate has a double thickness at the edge. I bent over approx 1/2" to give it a bit of strength as that will be used to lift the hatch.
What you cant see is the side contour. That still needs some work as it bows out over the latch.
So the finished article may not be as I had hoped but hey needs must.
See if I like it when its done.

Took car to have tyre fitted and good job I did! Pretty big coolant leak!
On nearside so had to be the radiator.
Abosl*te pig to get out! But eventually managed it. Its not easy with the aircon rad in front!
So new rad in next Saturday!

Well I cant say anything about an 8v coz never looked.
But I guess its similar coz the Haynes said similar for all types. So yes bumper and headlights out.
Yours will be easier as I assume you dont have aircon!

Fitted the new rad this morning and did a few other things then took it for a drive. All fine, topped up coolant.
Then this afternoon took it for a motorway run and all good ready for that trip to Manchester/Leeds.

Well I wanted to fit the indicators into the side of the Hella housing and can work out how to do a lens fitting but not the back piece of it! :angry:
(the bones of the indicator)
The fogs I have found some possible lamps and know how I want to fit it into the lower bumper.
Will then smooth over the indicator/fogs hole in the bumper.
Also going to take about 15mm out the bottom of the spoiler/bumper and fit a lip.

Sounds good but you would be better running a diesel crank and staying around 2.1 if you want it to rev.
Don't think you can even get an ABF to 2.3ltrs anyway

How are you getting to 2.3?
Even using 83.5mm pistons (the largest you can go reliably on an ABF block) and on a 1Y Diesel crank (95.5mm stroke) you only get 2090cc.
I believe Eurospec do a stroker crank...which may give slightly nearer 2200cc...but 2.3?

Have you found a 4 branch for an ABF that's any good...if so, please let me know...because I haven't.
Supersprint make one...if you can find one.
What sized valves are you proposing?
Hard to get much bigger than standard...+1mm will go...at mega expense.

I believe you will struggle to get a 100 crank in and working, to use the diesel crank needed loads of work to the block to get clearance.
Also that long a stroke means you will be limited on revs.

95.5mm will go in an ABF...it hits the oil squirters, so you need to 'clearance' them...and as long as it's fully knife edged, lightened and balalnced, it's good for 8000-8500 RPM all day...
But it brings its own problems.
Trigger wheel?
Rods? Can't use ABF.
Pistons? Can't use ABF if you are going 2.1.
Compression?
What compression?
10.5:1 is useless on big cams...
It can be done...most of the bits are in my garage ready to go...but you need to know how.

Someone is feeding you horsesh!t...and can't do get to 2.3 with the components I know about...so unless your man is able to bore a block into fresh air, or get a long throw crank to spin through a block, I can't see how he can get to 2300cc.
You also don't get 2.3 from the components you have mentioned...that's basic maths.
I'd love to hear though, as I think many people would fancy a large capacity ABF to raise the torque profile.

Len, the only thing that sounds alarm bells with me, is that someone is telling you that you can get something that nobody else has been able to get!
So maybe he doesn't know the VW engines so well?
If he does have a way of getting 2.3 I'd love to know...because I know a 95.5mm crank catches (I have one!) so a 100mm crank certainly will...and with a 100mm crank and 83.5mm pistons you only get 2.2.
So he's either mistaken...or he's maybe looking at bespoke offset ground cranks, one off rods and pistons...and a mortgage to build the engine.
A 2.1 can be built reasonably cheaply...
A 2.2 less so.
A 2.3 reliably? Hmm...

With a re-bore to the reliably largest 83.5mm, yeah, you get about 2090cc...so 2.1.
As for a diesel crank...there's on in my garage! :grin:

Yesterday's job = took off the g/f side skirts!
Had a good look at the sills and other than the bent and crushed flange they are fine!
Just got to get them sorted for MOT now!

Golf goes to have sills done on Tuesday and once that is in the bodyshop I am off to Derby to collect a TDi engine!
Get the crank out of that and then the engine build starts in earnest!
Well that is as long as the sills go on right and car passes MOT!

Got a few on car jobs to do this weekend then away with the Missus the weekend after so engine work will start again after that!
The abf is stripped and ready to modify.
The diesel has to have the crank taken out!

Then the bumper is coming off to be modded!
So I am going to try and get that and the hatch done for Action. Thats the plan anyway!
Engine work - I cant do much myself except the stripping and final assembly.
The headwork, bottom end/flywheel balancing, rebore will all be done by engineers of course!

Will take a few pics of the new sills over the weekend when I have painted them!

Didnt take any pics as had loads to do to new sills! :angry:
Welds not ground down, excessive filler used in door openings etc.
But all sorted now.
Finished in matt black and will probably leave them like that. Definitely not putting the side skirts back on!
Oh I also tackled the rust spots on the arches. Except one which will be done when I take off the front bumper. Need some body colour paint now!

The smooth hatch, which I will get around to finishing!
And a rework of the front bumper to move the indicator/fogs so it will be smooth.
Indicators going in with new headlights and new fogs going into a new bit in outer vent areas.

No worries mate!
Its not the front as I know how to cut a shaped hole and put a lens on the front. Its the backing bits thats the problem. I did think of using a side repeater back bit but not sure!
Also need to check if a certain lumin level has to be achieved.

I really do love this, even the blue lenses! It's cuz of this i've got some of my inspiration. Colour coded lights came about from this and also the smoothing of the bumper, cuz i love your rear! and your rear bumper :tongue:

After doing the jobs on the Passat I started on the Golf!
Took front bumper off first, then sorted the front arch. De-rusted and turned the edge in!
Oh and sorted a little dent! Its a wonder what 2 hammers can do if you know how to use them! :wink:
Took bumper up into the loft and de-grilled it! No more nasty mesh!
Well until the gold mesh goes in! :grin:
Tomorrow I start cutting the bumper to change the bottom shape a little.

That was only using filler to glue the bits back together and start the shape of the leading edge.
Next stage will be to glass the rear and glass over the filler on the leading edge.
Not quite decided how far I want that to protrude so its suck it and see for now, which is why I'm building it up in filler as I can easily sand it back.
Once that bottom section is finished I will then put the single slat in the two outer vents and fill in the indicator/fog apatures.

Sorted the bottom lip!
Went to B&Q and got a length of dowling. approx 10mm diameter and stuck that on the front!
So that has given me a nice straight, actually curved but even line.
Need to get some thinner mesh glassfibre now so I can glass over it.

Yea the height the splitter sits will now be 15mm higher. So I have the capacity to lower by that much without hitting kerbs.

Just a little explanation as it seems people are speculating incorrectly as usual.
The Rebel bit is about the car and NOT putting a 1.8T or BAM engine in it!

As I work in London and dont get home til 7 in the evening my time is restricted to weekends and I have therefore been doing bodywork and the bumper.

Did check on things last evening and ground down a load of resin drips etc. (I use a surform for that)
And bottom mid section is still a little flexy so will probably strengthen that with some thin ply!

I think with all that wood in the bumper you need to get yourself some wooden panels for the doors and make a traveller Mk3.
And now we go back full circle to the whitewalls and windscreen cap that was suggested for most people's cars last month!

Plus I spoke to paintshop and it will be unlikely they can do it in the time!

Fixed the slats in the two outer vents and filled in the fog/indicator holes and smoothe those over and primered those.

I got in a mood last night as I have failed with the painting big time, spend some time trying to fix it.. wasted a lot of money on paint, not happy and not in the mood to share bad work right now.... *sulks*

What i've painted so far looks pretty damn good IMO... But for some reason I can't get this bonnet right and what i've done to it now has wrecked it for the second time.. might just rat the spare for this weekends show! :grin:

Well abandon was a bit strong. I can fit them to the slat, on top as it comes with a fixing bracket.
But its unlikely I will be able to fix them how I want in the time scale.
I could take a chance and make the mould for it just from the dimensions given in the lamp's specs, but that has its risks!

Hmm, maybe not worth the risk considering the effort, maybe get a cheap OEM bumper to rock with while you're doing all this?

Didnt get a lot done due to family stuff and a kinda wasted trip to the Hospital.
Did some finishing work on the front wing and that went ok.
Using another paint colour on the bumper to try and save on the proper colour, but that cheap paint from Halfords is causing its own problems!
Made the mould and formed the two foglight hoders.

The paint problems dont show up too well, its all pitted just in certain areas.
Will just have to sand it back and try another primer.
The foglight surrounds are just one layer of mat fibreglass so far. Dont think I need to make them any thicker.
Have to cut into the vent slat to fix them in next.

Hard luck on the paint but I feel your pain. Paint only likes the most perfect prep, did you wipe the surfaces down with any prep wipes or similar?... The fabrication work looks great, be good to see the bumper in a single shot from a distance...

Well actually you should get your wish as I do need to get the bumper down and on the car for a trial fit!
Make sure none of the bits foul anything and I need to check the top gap as I think the top edge needs thickening!
Then I have to take the plunge and cut out and fit the foglight enclosures!

Sweet work on the bumper, ignore people criticizing (unless in jest).. I think its awesome that your putting in the time doing something different and then adapting it to suit how YOU want it! Amazing work with the bumper, was slightly confused when I saw you using the plywood though, thought the only way of filling stuff like that was to do plastic welding, but that looks awesome using that as I guess it bends pretty easily into shape and then just a bit of filler over the top to give the exact shape? Either way, its wicked :)
How have you made the plywood stay in place where the indicators/fogs were? (If its filler as you did with the splitter, then cool, I didnt know it was that strong) :)

Yes I used filler to glue in the thin plywood in the fogs/indicator hole. I used thin ply and bent it using the structure behind and a bock of wood. Then heavy tape over the ends to hold it down whilst the filler set. Then I fiberglassed over all of it! Then some filler on top to get it smooth.

Was looking at the new headlights yesterday and I need to do some re-wireing.
Also not got a indicator bulb with them just a clear LED bulb. So will either have to tint that or get new bulbs!

Btw my mate had an mi16 and it was awesome! Very quick for a heavyish car, and a place up re road from me used to put mi16 engines in 205s and the were insane! :) :D

Did get most of the painting done, got the fiddly bits to do and some masking up etc.
Fitted the new headlights and seem to have wired them up correctly.

Indicator problem is resolved.
Well one side is!
When the resistor for the other side comes it will all be done and dusted.
Final bits of the bumper done today, fixed the mesh on in the centre vent/hole. :grin:
Oh I do have a tiny bit of paint still to do around the silver vent slat where the paint got under the masking tape.
So the bumper will soon be back in place!

With that much chicken mesh on it you need to put a flap at the side to let them out when you arrive at your destination....

This Gold one is a wider "weave" to the silver mesh.
I like it but not sure as I guess it would mean painting the vent slats gold as well.

So it would be really silly to spend my reserves.
Also I have an expensive year coming up with our 40th wedding anni, a couple of 40th birthdays in the family and my 60th.
So I have been thinking about buying a decent 3 door VR6! (have to be mystic blue of course!)
Or I postpone the engine build.........

Me and ben converted his car to VR6 for free
bought a high line for 400 quid, he kept the interior and engine, he broke the rest and made his cash back.. we fitted it all in 2 days
do that to yours ? your valver i mean..
you could get easy 250 for your 16v lump, 80 for the box..

With alpha/N for throttle bodies the high TPS regions e.g. 60% to 85%+ deal with high load / WOT.
Low TPS values are part load / cruising.
This is the same on a speed density system using a MAP sensor, but the TPS value is replaced by MAP.
The only reason to have switchable maps IMO is for 95RON & Super unleaded 97/98/99RON

Exactly why you should do some research on forums where there is lots of info on such things.
You need to know the effect of what you are planning. Then decide if its worth the cost.
You also need to know what CR you want to run and how you are going to achieve it. Skimming head, block, or getting pistons. Each will have different costings.
I wouldn't be undertaking such a job and have no knowledge/idea of what it entails.
IMO You need to know wtf he is on about or you will be throwing money down the drain.
As I've said before, you can get 175ish hp from decent mapping on a standard block and head.
Save yourself hassle and money by changing crank and machine pistons to give ~11.2:1
You couldn't go wrong by contactinh Hotgolf. I think he is on here. He has built a few and knows alot on this whether it'll be new pistons or not.
Re emissions. Have you not thought about fixing the problem? because an engine in good order should pass fine.

I have done all the research I need to do if I am going to get someone else to build the engine for me!
All I am currently doing is seeing what is available if I want to save myself some money and do part of the work myself.

I ran NOS in my old 84 XR2, was rocket and just like a rocket it went boom in the end.
I had a proper kit and installation cost me about £500 back in the day and gave me more grunt than the tuned RS I had before

As said that will be up to the engine builder and the brief I give them.
I have looked at pistons and JE or Wossner do various CR types up to 11.4
They may need to deck the block and maybe a twin layer gasket etc.
There are options.
Those kind of things I will leave to the experts.

MOT yesterday and passed without a hitch!
Mike Hayward Autos cant praise them enough! Mike is a great bloke!
Also took down the diesel crank as I couldnt undo the cambelt gear stud. They put "Big Bertha" on it (3/4" air gun) and that just managed to undo it! Apparently those things get done up to 200lbs/ft!
Then went down to South Wales and picked up a bonnet with vents in!
The new engine when its done will need keeping cool! :wink:
Its painted black so may rub it down and paint matt black for now.
Or maybe a carbon wrap! Dunno.

Went to see Bill at Badger 5 Saturday morning and saw some very nice cars!
Will now be buying JE pistons and Integrated Engineering conrods.

Confirmed piston design and CR so now on order and should arrive in about 3 weeks.
Will sort out the rebore when I get back from hols.

One thing I do find strange is that these pistons are custom design one offs!
Now if you read all the stuff on the forums what I am doing is not much different to others have done, so why is this not a recognised design?
Now I know a lot of people have used the 9A block rather than the abf but if you believe all that has been said the pistons shouldnt be any different.

Pistons and rods came last week and today I took the block in for its rebore.
So the new pistons fit! :grin:
Also getting the block chemically cleaned so it will be good for painting when it comes back.

Picked up the rebored block yesterday and boy was it clean!
Then took it along with pistons/rods/crank plus flywheel and clutch to Basset Down Balancing.
They are going to fit everything and balance the lot altogether.
They are also going to paint it for me!

It was a case of I'm not getting any younger so why not do it and enjoy! Dad passing made me realise that life should be go out and get rather than be cautious and keep the money for a rainy day!
Hoping for over 200 bhp. Have seen the results of one car that has not got throttle bodies or tube exhaust manifold which made that so maybe mine will be more.

Picked up the bottom end this morning from Basset Down Balancing. All fully balanced with racing bearing shells.
Then travelled on to JNL Racing to drop off the head. he will be fitting Cat Cams and vernier pulley wheel, plus the flowing, working the valve seats, new springs and tappets and valve guides.
So a couple of weeks time I will have a complete engine again and have to get the jacks out a do the swap!

JP at JNL reckons the cams are arriving next Tuesday so he will probably have the head finished by Friday next week.
Should get on and get a new oil pump then!

The exhaust manifold turned up yesterday!
Wasnt due until around Christmas but apparently one was found in stock somewhere!
For reference the oil pump is no longer made by VW.
I had to get one through GSF (ECP slipping badly here!) and there are two makes, topran and febi. I got the topran which I am advised is the better one.
Its all building up to an engine swap over the Christmas period.

FFS don't try and get a rocker gasket from ECP - they supply the KR style one on ABF engine codes, as I found out last night. :angry:

I never get a wrong part for a VW with ECP. Tell them to use their ETOS, a lot of them are lazy, you gotta get em to use it. I used to til I complained to the manager and they make them use the system properly, it's not the same as whacking a reg into their main screen, it's a specialised VW system, tell them it's an ABF and they should match it perfectly.
They should do it automatically yes but some of em are lazy.

Been told to use full mineral oil for running in as a synthetic has detergent in and will cause the bores to glaze and the rings wont bed in properly. A 10/40 type

I was always told the same, new engines needs a lower quality oil (ok lower spec) to let them bed in correctly. the only time where a bit of friction is really needed
oh and len I have a box of bits sat here waiting for you, I will get them out a.s.a.p :wink:

Don't baby the engine around either.

Well I think I have everything!
Block/bottom end all bored and stroked and fully balanced.
Head with catcams and vernier pulleys, new chains and springs and lifters, valves shaped and angle ground, all flowed and smoothed.
Will get some pics up before I put those two together!
Supersprint exhaust manifold
New - oil pump, water pump, oil cooler, head gasket set, head bolts, oil and filter, Cam belt and tensioner.
Oh yes the new engine mounts
Anything I have forgot????

Todays bit of work has made me realise that the abf engine I bought was completely stripped, so I dont have all the bits and most importanly all the bolts to use.
The diesel engine came to the rescue again with the oil cooler mount!
Think a few more bits off the diesel will be used!

Have "turned" two already so will have to go get a hex socket, one size I havent got for my 1/2 inch ratchet!
And cant find the 12mm for the 3/8 inch ratchet! (thats no wonder in my bloody garage!)

I would replace them nut's if you haven't already thought of that (I'm sure febi do them)... b.t.w I can get a correct water pump with or without housing but it will be mid next week (if gsf don't work out for you)

Well have managed to shift 6 of the exhaust manifold nuts! Nice new hex head socket did that!
But there are two lower ones on the middle section that seem impossible to reach!
have to raise the car a bit more and get under !!!

I might take it around Castle Combe once just to see how it goes but I'm not a track person, I'm a road driver. I like to take corners when your only have a maximum of 4 metres to play with rather than a 20 metre wide track!
I will be taking it to Santa Pod again to see what the time will be to compare with when I did it standard!

Bit of progress this afternoon, I finally managed to get the exhaust manifold off!!! Yay!
F*ckin thing! :angry:
Took it off the front mount and tilted the engine well forward and managed to get at the two middle nuts under the manifold.
That was after further abortive work trying to undo the the plate joint, thinking there were only 4 nuts/studs holding that! Finally got those 4 off then realised there were two more in the middle, one of which was virtually impossible to get at!
Cracked off the two rear engine mounts, so all I have to do now is the driveshafts.
Oh and Josh I put the gear selector back in and disconnected the cables as you suggested! :wink: :afro:

Only problem is I can now see that the inner boot has a darn great hole in it so that another job to do!
Wanted to take the sump off before taking the engine out but you cant unless you undo all the bolts and pull the engine away from the gearbox as at least 2 bolts sit inside the flywheel!

Personally I used a 1/4 drive socket on a universal joint without too much struggling.

Hmmmm do have a 1/4 inch dive set but no hex bits for it!
As for those ball end allen keys they tend to round the bolt head internal in my experience. (I do have those keys)

Was putting all I could onto the new engine and when it came to fitting the flywheel found a major problem! :angry:
There is a clearance issue! Some part of the moving mass (Crank/Big ends) is fouling somewhere!
Now this is a big disappointment as I specifically told Basset Down Engineering that there maybe some clearance issues with this crank and they said no problem we will sort that for you!
Well they obviously didnt!
So that has thrown my plan right out the window!
basset Down can look at it Sunday for me but there's no guarantee it will be sorted there and then!
If it is then I can possibly fit the new engine Monday but wont get everything finished for sure!
I can still take the old engine out tomorrow and sort the CV boot on the driveshaft.

Engine out.
Plan A was used as the engine cranes I could hire were too big to get down the side of the car!
Hired a block and tackle which is what I was going to do in the first place! (Plan A)
So with that out I took off the rear engine mount bracket, replaced the rear engine mount, still have the gearbox mount to do.
Seperated the gearbox off.
I managed to undo the main crank shaft/cam belt pulley bolt! :shocked:
Then I set about the CV boot. Hardest part of that was the circlip. The rest was relatively easy!
So now it all depends on tomorrow if this clearance problem can be sorted.

Those darn oil squirters I had forgotten all about!
It was them that was fouling the crank. I thought they had been left out but no they were in there!
So it meant taking out the crank and pistons to clean everything again!
That was achieved and the problem of the oil squirters sorted.
So tomorrow its full steam ahead to see if I can get it all put together and into the car!
If I run out of time that will be next weekends job.
I do still have that tricky circlip on the driveshaft to do!

The end of crank toothed pulley that drives the cambelt is wrong!!! :angry: :cry:
The diesel crank has like quarter moon cut out, whereas the abf has a notch.
The diesel one has less teeth so the abf cambelt dont fit!
Unless any bright spark out there knows of one that will fit both the end of my diesel crank and have the correct number of teeth...... I will have to find a machine shop with a milling machine and get the abf cut to fit!

I had been doing very well up until then!
Head was on and checked for TDC.
Flywheel was on. Was just about to fit the clutch then gearbox, but decided to do the cambelt first.
(as its easier when engine out)
Then I hit this problem!
I would have had the engine back in by now!

Thats the pulley!
Its the internal of that thats the problem. It has a tooth that sits in a notch in the crank end.
Whereas the diesel crank has a half moon cut out on the end.
The abf pulley needs that tooth or male end cut off. Only way to do it will be on a milling machine.

Well the top man and fellow member on here - spikenipples has done the mdification to the crankshaft cambelt gear which I will be picking up tonight!
So barring anymore unforseen problems the new engine will be in the car this weekend.
(if I remember where all those wires go!) :grin:

The top one is the diesel fitment, the bottom the abf one.
Great work by the aforementioned spikenipples sorted it for me.
Oh by the way he also lightened my flywheel for me and is open for other such work.

Engine installed in the car!
That was a struggle! getting it to sit on its rear mounts was a right pain! Aided by a long length of timber to push it over into place.

More problems but have managed to overcome them!
Exhaust manifold fowled the power steering pipes and main connection to the rack.
But with a good deal of heat and some persuasion I managed to bend it enough to get it to fit, also by moving the engine on its mounts. Undid front and back but left the gearbox mount as that has a slider.
Then with some more brute force levered the engine back to get bolts in their holes.
Driveshafts connected and tightened. (wife with foot on brakes)
Also with it in gear and braked managed to get that last quarter turn on the crank cambelt gear nut!
Oh yeah! Yesterday I found out you need to have the driveshafts up in position when you put the engine back in! That meant I had to lift the engine up again!
Clutch and gearshift connected, starter motor on.
So whats left?
Oh I need some sort of connection between the end of the down pipe and the straight tube so will be visiting an exhaust specialist and also need some heat wrap!

No its not!
You cant rebend a tube manifold.
Supersprint are the only people that do a manifold for this car.
The alternative is to junk this manifold and start again with a one off bespoke manifold, which will cost £600 PLUS!
Also everybody I spoke to before wanted the car so I would have to trailer the car to them.
So it looks as if its going to be easier to make alterations to the steering rack!

Another idea that was suggested to me by Bell Silencers was to get an angled plate machined to fit between the head and manifold so it splays it over.

No real progress to report as still waiting for a solution to the exhaust manifold problem.
Looks like its a faulty set of bent pipes and may get a replacement.

Exhaust is sorted! Well it will be!
My local chap has sorted it by cutting off the flanges to the head and turning it and welding back on.
Just brought it home and checked it and all is OK.
So back to him in the morning to get it fully welded up and finished off!

Wrapped the manifold yet? Make sure the wrap is wet - keeps the dust down and it'll tighten up as it dries. Also wrap from the bottom up.... but you probably knew all that already, right?
I certainly wouldn't go mucking about with the steering vs the exhaust!

Yes Its wrapped and I didnt wet it! The instructions say not to.
Moving the steering was a non starter!
The exhaust is all on and fitted and free of obstructions.

Did a few corrections today, had put the twin pulleys on end of crank on before fitting the plastic covers, so had to take them off which needed the drivers side wheel taking off to get at it.
Also refitted the oil cooler as that was in the way previously.
Then fitted the water pump and now the fun starts getting things in sequence.
Water pipes and wiring all seem to get in each others way and the mounting brackets over the water pump.

You are correct in thinking those earth spades attach to the bracket which bolts on to the back edge of the head.

Maybe its not the head itself but one of the inlet manifold supports??

With the small vac pipe you might need to unscrew the black breather bit and then you ll see where the vac pipe goes. Those 2 wires look like they go the stud under dizzy. I know the earth for coolant temp sensor goes there.

That little bracket goes on the back r/h corner of the cam cover. There is a steel pipe with a green cap coming up behind the mani/head that has a corresponding hole in it, which all bolts together as part of one of the upper manifold supports. The earth strap(s) then go onto the stud.

That should only be tightened to 15nm also need to do the cam caps up in a specific order. Make sure you cover the cam in plenty of engine oil to aid lubrication on startup.

Was only using a small 10mm spanner!

Now have to see if I can turn the engine over with the spare end cap (off old engine) secured. (hand tight)
Then check again with the cap torqued to 15Nm.
If not will have to get the broken one welded up!

Then you should use it :wink: things may not be snapping.
It probably snapped due to the force in the cam from the valve springs.
Hence why there is an order things are done up.

I believe the end cap broke because I didnt have the dizzy say in the end of the cam properly.
Now I swear I did but it must have slipped out!
So I was trying to wind it in thinking that rubber ring seal was making it tough to push in etc. when actually it wasnt seated properly!

Did sod all really! Spent about an hour in the garage on Sunday morning.
Fixed the dizzy, put rocker cover back on and the fuel rail and inlet manifold.

Well I am being made redundant and Badger5 cant do the next lot of work until April/May so have no incentive!
Plus am off to Cuba next month too.
So dont expect any updates for a while.
Maybe the 312mm front brakes will give me the boost I need :undecided:

I did wonder why you was changing callipers, they work 100% fine with 312mm (they even share the same brake pads) and did consider asking that! :embarrassed:

Well it turns over OK but no fuel no spark!
Now the fuel is very low and as its still up at the front on axle stands it may not be picking any up!

Did you try getting it scanned for codes? Checked the crank sensor? Get a meter tester on them

Which is really annoying as it has to be changed to a different type to run with the new ECU!
But cant use the alternative one with the current ecu!

However have just been trying to measure distance from outer block to the trigger wheel and it looks like there is some kind of metal shroud over it!
So I am going to have to take the sump off and have a look!
Or I just go straight for the workaround solution if I can source the parts!

No jv the 405 has not been touched for 11 years!
It has been dragging on partly due to redundancy and the holiday to Cuba but there has been problem after problem and maybe that is all my fault in not doing enough research, but when I look around and what others have done its Mk2's and Corrados or they have used the ABA or 9A block so have not encountered the problems I have!
At the present time I could transport the car to Badger5 for them to do the next part of the work which, subject to a few measurement checks will work with a diesel crank sensor......
OR
I can get an external crank sensor set up that will enable me to drive the car for a while and run it in before the DTA and ITB's go on it!
I am choosing the latter.
So will have to wait a few more weeks for a one-off trigger wheel and sensor set up to be made

Part of me wants to take the crank out and sort the trigger wheel!!!!!
Thinking about how I can take the crank out from underneath, so I don't have to take the engine out again!
Really depends if I can get the gearbox away from the engine enough, but then they change a clutch without taking the engine out so it should be possible.
Flywheel has to come off (could take some pics of it then!) :grin:

External trigger wheel is the sensible solution!
Engine out is a very last resort!

I feel your pain mate, I've nearly completed a 2l G60 build, but got stuck at the last hurdle due to using a long throw crank :( Got too much money sunk into to give up, but no enthusiasm to try and sort it.
If you do drop the gearbox you could use one of the polo set ups that replaces the standard crank seal set up, would mean you don't need to drop the crank or anything. Where are you currently planning to fit the external trigger wheel?

Yea I have seen that Polo trigger set up but not sure how it clears the flywheel and comes out of the gearbox bell housing????
The one I am going for is on the pulley wheels cambelt side with the sensor mounted off the metal plate below.

Use the Polo one - it replaces the oil seal on the clutch-end and just fits up - simples.
Only thing is it may not put the missing tooth at the same place as the ABF trigger, which would mean it wouldn't work.

I think the Polo one is a 36-1 toothed wheel whereas I need a 60-2 tooth wheel.
So it wont work!
That's been the problem!
And its all down to me being awkward! Wanting to use the car (run in the new engine) before it gets the rest of the gear fitted.

Sort of! :grin:
Stripped it all off but snapped both of the grub screws that hold the discs on.
So will have to drill those out and re-tap and get a couple of new grub screws!
Plus I didn't have anybody around to assist like pumping brake pedal to change to the braided hoses so will leave that until next Sunday.

I bled the entire brake system on my valver in 10 minutes with a halfords pressure bleed kit. It's worth its weight in gold :cool:

halfway on the 312mm brake upgrade.
Drilled out the broken off grub screws and retapped.
Fully fitted one side! The S3 carriers with my original calipers fitted nicely!
Will do the other side next weekend and they drain fluid and fit the new braided hoses!

Finish the front brakes tomorrow morning.
Then hopefully I should get the trigger wheel set up late next week and I might! Might have a working engine next weekend!!

Well i started it but got frustrated coz of having to take inlet manifold off to get to main belt tensioner.

All the pipes were in the way of getting to the two bolts, so inlet manifold off, coolant drained from top of engine by taking off top hose
Its a flippin nightmare!
I know how hard it is to get that tensioner to sit back in place aging so need the space above for leverage room!

The sensor wiring was a complete mess! Dont know what I paid out for!! :angry:
But hey good old Billy sorted it out for me, dunno why I paid to get others to do wiring when he works at a harnessing company! :rolleyes:

No success today as had to spend the afternoon in A&E with the wife coz she broke a toe!
I did manage to un time the engine as turning it to TDC the cambelt slipped!!
(it is a very tight engine)
So had to reset the timing again!
But all set and ready to fit the trigger wheel and sensor now. Tomorrows job!

If your toothed belt slipped then you had the belt too loose or the tensioner not done up/set properly, were you turning it from the bottom pulley?
If you were turning it from the cam nut and it slipped then I would change the belt as its not designed for that load and you could have damaged a tooth or two.

Was the cam nut I was using and it may have been a tad loose but it had been turning over like that on starter.
I only think it slipped not 100% sure was just resetting timing as a precaution.
It is a very tight completely new engine don't forget!
I fitted a brand new belt! wasn't gonna use any old one!

Didn't get it finished as I had forgotten about the crank sensor hole and the engine mount!
That took ages!
I used my old crank sensor now redundant to plug the hole in the block.

You should only turn the engine over from the crank pulley nut, as the crank drives the cams and not the opposite!

Yes but I was being lazy and I don't have any timing marks so I have to set it with a rod through the Number one plug hole!

So back to researching!
BAM told me to set it to Tooth 14
I have now seen two other instructions, one says Tooth 11, the other says Tooth 19
So bit of a difference there!
Will see what else I come up with or it will just have to be trial and error!

have now tried trigger wheel positioning on tooths 11, 14, 19, 20 and 25 with varying amounts of misfires!
So somewhere out there is the info I need but cant find it! :angry:

Not posted for weeks as I have been playing with the trigger wheel and checking other things timing wise!
However I have now discovered a major oil leak!
I think its the end crankshaft seal from the area its coming from!
Have to do more checks but if that is the case the engine will have to come out!
Plus I have been cranking over a lot recently so it will be a complete strip down to check the bores etc. and any damage to the main bearings, though they should be ok!
So if that is what becomes necessary I can then swap over the crank trigger wheels!
Which will sort the starting problem!

Had same issue with the vr engine after i did the chains on it and got it all back in it decided to p1ss oil out from the gearbox/engine side. After fooking about we droped the box only to see the seal had rolled on itself. This was a new genuine vw seal cost around 40. Got a victor reins from gsf plenty of oil and it went in nice.

I am going to have a good root around, take the engine/gearbox bracket off and try and see up to the crank seal behind the flywheel which coz that's been lightened is a lot slimmer!
Then get the engine turned over whilst I am underneath and see how much oil comes out!
But think I know what I will see!

I tried the same but it makes you think that the sump is leaking. Its very hard to tell until you have taken the gearbox,clutch and flywheel off then you will see the problem.

have taken the "collar" off between engine and gearbox and can see up inside the flywheel and no oil is leaking there!
Only leaks when I turn the engine over!
It comes out above the diff and down the engine side of the diff.
Pissing out when engine turning over! (got wife to turn over whilst I was underneath)
So have I missed a bolt or a seal on the crankcase???
It dont appear to be the end crank seal itself!
So I have no idea!

Its the two different trigger wheels the diesel one in front of the ABF one in a vice!
Had to drill a sud hole in the ABF one to fit the diesel crank

I've gone back over this thread to find out what engine you are using, seems similar to mine. The last picture works for me.
Are you able to tell me if the holes for the timing discs in the ABF and diesel cranks are in the same place when compared to each other? I'd like to confirm if the ABF timing disc sits in the same place as it should when changed to the diesel version.
I have a timing disc to put on to a diesel crank in an ABF block, I just have to strip it down first.
Hopefully this will solve your problem. Are you using the new management?

I have a timing disc to put on to a diesel crank in an ABF block, I just have to strip it down first.

I am using a 16v abf block bored out plus a TDI diesel crank. this gives 2092cc
If you are asking about the crank sensor trigger wheel, look at the photo.
That is the two of them in a vice. the front one is the diesel which is smooth with a gap. the one behind is the 16v one toothed with a gap!
Also the diesel crank has a lug that sits in the hole you see. So that's why they are in the vice so I could drill a corresseponding hole in the 16v one.

Not using different management for now. I wanted to run the engine in before I get the throttle bodies and new management!
This has been my real problem because the trigger wheels are different and the crank sensors are different to!
I will need a HAL type for the new set up!

Have broken the Dizzy!!
The inner where the two prongs go into the end of the cam, there is a dark metal ring and somehow I have split that in half!!!
F**k knows how!
So dunno whether to chance it, as its held together by a coiled spring or get a new dizzy!

THE ENGINE STARTED!!!! Yay! :cool: :smug: (well justified taking engine out)
BUT!!! Huge oil leak! Pissed most of the oil out in about 30 seconds! So back to new seals etc.
