Title: Well I'm calling this extreme GTI 16V makeover LOL!

Ok after selling the Rallye I thought I would not buy another golf, but this time I wanted my holy grail the II. Had to be an Atlas Grey 16V Gti 3doors on an H plate or J plate.
So it didn't take too long to find this one (15 years LOL ). I rang up and a young lady was selling hers which was just too much for her now as she was having a baby and bought a Passat.
They lived about 250 miles from me and I took a chance to see it in the dark.
It had been standing for about a year looking very sorry for itself, but got out my tools and battery started to check it over. She cranked ok, but no fire up. Anyways she told me a couple of lads were coming down tomorrow evening to make an offer so I don't like being pressurised into buying a non runner without MOT. She had plenty of history and old MOT's.   
I was worried for a few things the bumper was new, it had a broken gril and TBH if I didn't check it over I would have said YEP its had a front hit at some point. I took a chance as it essentially rust free on the chassis legs (straight) and no accident damage anywhere, so drove back the next night with a trailer.
Got home and it was a Saturday morning I started to check things out.

A few things bothered me the engine was dirty and rusty and the fact it would not turn over. So I started to strip back the block to see what was the issues.
The main issue was blocked fuel lines plus the fuel was just too old and bad.
At some point someone had ripped out the PAS completely and left the rack!
The plus side was the coilovers there were some FK's and not in bad condition.
The Capri Green bonnet painted matt for a chalk bonnet, this jarred me the most!
No headlights that worked
Water in the boot
Water in the passenger footwell.
No brakes.
Worn bolsters large hole on rear bench.
Alternator giving me low voltage.
six odd parking dincs
Small bubble rust started on door
All in all not too rusty for a H plater!

The manifold, rocker came off and I checked the valves which were nice and shiny.
At some point the head had been overhauled as the guides and valves were way too clean for a 140K millage car. All was good and mechanically very sound!

The check list was long, but here is the list of parts bought so far!

I thought I bit off more than I could handle, but as long as the engine was good the rest was easy enough, but parts these days and scene tax on parts was going to kill me.
I was lucky enough to find a local kid breaking a Corrado on a J plate and updated mine as I went along.
A friend helped me out with the bonnet (Thanks Norm) he drove to Manchester from Liverpool and dropped it off to me in the south east!

After fu*king around the new servo the corrado one, it just didn't fit! The angle was off by 20 degress to the left LOL. so bought another one which fitted! Teh master cylinder came off a G60 so had to cap off two pipe holes to make it work. :wink:

Took off the cross member and slam pannel for refurb cleaned up nice some good old fashion DIY restoration! Some parts had arrived!

nice one... got yourself a real project there and you seem to be working hard on it..... have you got a deadline set for when you want it done or are you just going to keep at a crazy pace till you're happy its finished..  its always good to see cars being saved... some people would just happily bin cars that need this much love!

Yeah I keep going until I'm happy I've only made two concessions
A new FAN, shroud and radiator. Cost about £300 which I can't justify at the moment!
A new paint job £2K

Next section PAS system like i've said there was none  :grin:
So lucky enough to get it off a corrado and pipes from another golf!
The only thing you must have stubby spanners to tighten up the rack unions and NEVER forget there is an O ring to stop the little f**k*rs from leaking! :laugh:
Bought the resivor and a little bracket has rusted to pieces and I decided to make one instead out of alu, as its obsolite from VAG.
Refurbed the Water pump as it was all out new gasket and thermostat!
The horn didn't work so got a second hand one and refurbed it as with the starter motor which failed in the end so just bought a new one in the end.

Next job was no central locking was a simple one if you blew down the vac pipes all door locks opened except the drivers. But the pump was not working. Tested for voltages none present crossed a live wire to the pump and bingo it worked! So the switching point on the drivers solinoid was broken. Plus bellows had perished.
Replace it and all doors, petrol cap, boot locks and unlocks now!

I think I will have spend about 1.5K at the end of it maybe more if I get a paint job, but I paid exactly what I thought was fair, plus she didn't want it broken up and trusted me to getting it back to the way it once was. :smiley:

Anyways metering head was rusty so refurbed some more. Did have braided spares, but as the old ones where fine I prefered the solid pipes instead.

Thanks guys Still have a loads to do, but laying it out on what I've done and still to do its alot and realised I must have just cracked on with it. Must be sadist  :grin:
The new interior didn't go in yet due to the fact I only just stopped all leaks into the cabin.(mould)
Once the new wheel arch arrives I can stick the bumper on, but not sure about cutting into the fog light housing on the new bumper guess it will be dremel and masking tape? Plus need to tap into the loom for the 12V supply.  :smiley:

Thanks Chaps enjoy like I did!

Where the servo and master cylinder had rotted through it dripped brake fluid on the firewall, so wiped it down got rid of any flaky paint primered it then covered it in Atlas paint. Wasn't too bothered about the result due to the servo completely blocks the view plus no more exposed metal from the burning brake fluid! you can see the damage it had done over time!

So anyways the Rear beam had light rust on it, wanted to spent some cash on the rear strut brace bar, but it was quite solid and only had surface rust so could not justify replacing it unless someone knows a good cheap assed place I could uprate it?
Changed out all the rubber hangers on the zorst.

Sanded off the rust then rust proof the beam and sealed it up with some tough paint and tough laqure.
Should have taken pictures when it was up, but started to rain so lowered it before I could take decent pictures!
The petrol straps are next on the list just cold weather has come in its not nice under there  :grin:

Started to do the turrets prefer carpet plus it went over the foam easily for extra insulation of sound.
The boot carpet is now in also!
The only issues I had was the bloody seat belt housing, it keeps locking so can't reattach the bolt on the left hand side, right hand was ok? :rolleyes:

Mine did that when I put my seatbelts back in the back. I had to let it roll up more and gently pull it back and it freed up. I'm not sayin it always works but it did for me on mine. :)

Yeah POR15 is good stuff but I tend to dremel down to fresh metal then coat it then level it off, then spray on to it. No point just crusting over the bad rust it will just come back somepoint!

I live on a very high hill, Snow comes early for us, people always find it wierd when we come down and they see snow on our cars :laugh:
Around the six month mark on and off, but had to stop myself from spending what I usually spend which meant I did a job according to the bargins (parts) I found throughout the six months.
I only started this project page after I started the engine for the first time in nearly two years of non running otherwise no point to it? I just hope afterwards I won't need to sell her to recoup cash hence taking my time on it so what I spend is what I can afford :cool:
 4 hours it took to start it after blowing up the starter motor.

mine werent  :shocked:

if i'd have removed the front bumper on its own, the subframe would have dropped out!  :laugh:

Haa yeah just abit I had various electrical items removed the most annoying one was the screen heated washers due to the chalk bonnet they ripped out the pipes and electrics luckily I managed to get a whole new loom to the fuse box. also rewire the central locking the wires were shocking..... I don't mind the CE2 its pretty mapped out.
Well the subframe on mine was ok, but some bolts were not right the history of the car was the PAS rack had been changed out in 2006 got the paper work and I think the nuts holding the sub frame were pretty rounded.
They have been changed, but I've got polybushes to go into the new wishbones.
I'm not doing that untill I've dropped all brake and suspension out for complete overhalin.

Back seat belts are a pain. If mine slightly twist it stops. Its coming along well though. Love to see 16valves. :D

Yeah if I leave it long enough it will piss me off enough to fix it!  :grin:

You can see the RAD its not very clean did acid clean it up before this picture but want a £200 Alu twin core one!

The fan shroud needs stripping but I though get it through the MOT first then cosmetically sort the odd bits.
This is the replacement Starter motor on exchange £50 not bad as its very very clean and new compared to my old one!

Yeah my rad was the same...... due to constraints I couldn't go for some fancy alu thing but standard replacements are cheap as chips... got mine for about £40 delivered... already managed to give it a couple of dings though.   :angry:

Ah yes, that exhaust is a bit cannon like if you you don't like that sort of thing, mind you I can't talk!....  See if someone wants to do a swap maybe?

Jimmy bit of time, effort and money you can do anything you want mate, but if you use it as a daily its more difficult! You can do it on the cheap I did! :wink:

NO excuse.... my last mk1 was a daily..... you just need to plan it well... small jobs in the evenings and bigger ones at the weekend...  You know there's plenty of help on here if you post idea's up etc.

I only use engine enamel VHT simonz silver and satin black, gloss black then use VHT laquire for other bits!
I get them about £4.00 a can, but buy in bulk like 10 cans off egay.
The manifold doesn't really get that hot about 55C max  :wink:
the only top tip I can give you is I bake the metal parts in the oven at a 20 degrees lower than rated it helps to seal and cure the paint for a tougher finish!

Haaaa yeah don't worry I'm keepin an eye out on all you thread and Kai's but he is a special case  :grin:
The trick is to use brake cleaner until all grease oil and grime has turned into powder then use a metal brush to get it off no point in just rubbing it with cleaners it just doesn't cut through!

 
Is there a 'how to' for spraying engine parts on here??  I've tried a quick search but am useless.

The equipment is simples:
One 4-5 liters can of brake cleaner for about £6-£7
6 cans of VHT including some laquire
One tough iron bristle brush, smaller ones you can pick up anywhere.
Masking tape Quality one that does not leave any residue NOT B&Q sh*t  :laugh:
Loads of rags or lint free cloths. Old clothes work fine!
Anything that needs a gasket bolts & washers just buy before you start stripping, some sealant orange instant gasket works well.
The trick is prep in painting all surfaces must be dirt, oil and grease free before attempting to spray!
Try not to paint over any places that mate with other surfaces like inlet holes and threads it will cause you trouble if you over spray!
Do light coats in sweeping motions, but remember the best finish is lighter coats, but more layers, leaving at least 1/2hr between coats depends on ambient temps to cure off quicker.
If your anal you can make a plastic tent to stop dust floating in during spray times.
Best thing about Alu VHT goes right on, no need to Etch primer unless its a smooth surface you are spraying.

 I've ordered £10 of gaskets from VAG for the reg lights and new tapping brackets. I'll drill out the rusted bolts and thinking about painting the whole reg area what shall I do take the boot off or just do it in situ?
My worry is I need one clear day to enable me to get it off and paint it, but unless I get the car cover over it water is going in the boot for sure! I'm sure I'll get less runs whilst its off?

IMO do it off the car for sure.... I know its a pain but the amount you would have to cover up to reduce the risk of airborn over spray you'd probably save time!  I've had a painting disaster and will be posted in my thread in a few minutes....  an old hair dryer saved me!  :lipsrsealed:

Also if you need to cover the boot in the mean time, plastic sheet or tarpaulin taped over the whole lot might do the trick.  :smiley:

Yes mate being lazy thats all!
I'll give the car a quick wash so I can get the cover over ontop of the sheet just incase!
I've covered the plinth holes at the moment with water proof tape hope it holds for now!
I'll take a look at your issues mate sounds like alot of pain to me?

i hate bodywork. it gets way of the fun.

i would be tempted to paint on the car - minimises the risk of damaging something further when i inevitably trip over a dog and throw the boot through the roof ot something.

True but its at such an angle mainly inside rust which worries me. that it should be taken off.
I'm more worried about water coming in once I remove the boot. Its set me back a tad, but if water wasn't dripping in I would never have known about the hidden rust behind the tail gate! TBH if I was keeping the car I would have spent about 1K on a full respray. But doing that and selling it which I might still do, it does not make any difference to the final asking price IMO.
Winter is here so not sure if I'm just going to concentrate on the body work so the egerness to drive it now has really gone at the mo!  :sad:

Well I de rusted those patches and bare in mind I don't do spray work at all! I have done the odd bits and pieces but allways leave it to the Pros. My judgement on this is that the section can be masked off and dealt with as the plinth and reg will cover most of the work, but priority is to stop the rust.
The progress so far, but its too cold and wet to even filler any imperfections on the metal. I need one good morning and get cracking on to it! I think water is still getting in from the window wiper mount or the water jet, still found residue water droplets this morning, and I taped up every exposed hole? :undecided:

yeah some places the metal was thin but nothing to worry about!
The water sits between the flat spot on the boot to spare wheel its like a few drops a night, but its coming through somewhere? I still think its the rear wiper mount I'm going to take it off and see if there is rust behind it.
I'm waiting for parts like the gaskets for the lock and light housing, also the new square pegs for the self tappers which are going to be stainless ones to replace the old steel ones.
 I'm consdering filling up both reg holes and just have stick on plates like the Rallye its cleaner and I wouldn't need to worry about any more holes for water to go down. But spending more money on a set of plates for the MOT.
I'm curently hunting for a set of new light housing clear plastics as VAG made these obsolite  :rolleyes:
I've got slight cracking on the plastics and at some point the bulb had sat on the plastic melting it slightly.
Did have to drill out two pegs and screws well rusted on thought I might have to snap the reg plate at one point I hate body work give me engine work anytime!
Still got wheel arch to do, but peeled it back and have nice solid arches thank god!

Well not much has gone on due to wet weather.
The wheel arch has arrived and needs repair  :rolleyes: before it goes on the car
The issues at the moment is the paint application I'm thinking of buying an airbrush kit and just use that on the boot section?

Yeah the Rallye left me a big oll hole!
This came up cheap about the price of a 32" LCD TV  :grin:
But as you can see fella it needed some TLC and I'm getting there did all most of the body work in summer and now just found the tail gate leaking and rusting its put me back a month or two?

Well started today to filler and sand down, will need another thin coat of filler to finish it off, then tape it upto dry for 24 hours until it sets properly.  :smiley:

You can get MK4 rears makes no difference in braking power except in the handbrake feel... it feels more squeeshy thats all!

I've lost the passion to get it on the road as its winter, but I know its no where near what I want to do with it.
Come spring if things get better money wise I think I might keep it. If someone offers a good price now till then I'll just get rid of it.

Hmmm I see well. I would say keep the 17s on it and in spring if money allows go for big breaks and go as low as you can. Then it will look like smaller wheels are on it. Haha. And I would personally keep it. But that's just because I love old vw golfs and if I could I would restore them every second of everyday. :)

Well I'm now satisfied that the new Rad has completely changed the way I feel about the engine bay!
She fired up ok and took a while to get up to full running temps. The temperature never crept over 94C so it’s doing the job nicely!
Did notice some foam from the expansion cap and thought that the new Alu rad might have had some detergent in it should have flushed it out, but ended up buying more ionized water and anti freeze.
Can you believe it 5 liters is now £5  :shocked: I used to buy 25 liters for £10 last year!

Just got geniune VW rivots the heads are wider than standard ones plus they are coated in black paint of some kind! My arches are cut already and TBH its helped to stop rust or water being trapped behind there!
So need to drill out four old rivots then fit up the new wheel arch then cut at the top to match the rest of them. After that the bumper can go back on (still need to dremel some holes for the fogs) Missing the looms to the fogs though.
The Boot lid still needs paint and I have a big scratch on the QTR pannel was hoping to get these done after winter I can't do anything without these two:

Still to go drop all suspension and brake hubs, thought about cleaning up the calipers I'm just not sure what colour paint to use either? :undecided:

mmm as for colour on the calipers i went for red with mine but that was mostly down to the lack of funds to buy another colour and i already had red in my shed  :laugh: but i do like to be a bit different so i would have liked Lambo lime green, do like gold though. I suppose it is really down to what looks good against the colour of your car.
Looks like you have got your hands full with what is left to do, it is coming on though, looking forward to sseing it all done. Caistor why dont you get a intercooler like mine or do you want one that is as big as yours? Paid £70 for mine, brand new and all nice and shiny  :grin:

Remeber the metal clamps are better on plastic flanges as there is one tension and jubies tend to crack plastic as many peeps over tighten them and too much force on the screw head!

I haven't read all the post but I like it too much it seems a wonderfull project and I'm wishing to see it finished.

Mechanicaly its like a freight train I'm more than happy.
I'm waiting for some simple brake parts decided to buy Mintex discs and pads.
Got the brake shields already. So dropping coilies soon, but think the C clamps adjusters are rusted on not sure yet?

MOT I've given myself until mid Jan. 
 
No rush just spending what I can afford its a poverty project in my eyes, but getting to like the bartering  :smiley:

Well I know its slow going but just didn't want to work on her  :cry:
But I've started again and getting on with it.
The arch came off that was cracked and the last time I looked it was alright interms of solid wing.
further inspection reveled light surface rust due to the poor roll arching done by last owner left a few scars that needed sorting out before the new arch goes back on. Its too windy to spray so maybe tomorrow?
Made some progress, but hey something off the list! I'll be dropping all brakes and suspension next time one corner at a time funds? Meh always running out  :laugh:

Its nice just to pluck away at niggly things. Its what I've been doing whilst mines stood up, so I can avoid doing the heater matrix for a bit longer  :embarassed:

Is that corrosion on the coilovers? Get a wire brush on the threads before they seize! :afro: Then protect with clear waxoyl (aerosol) or white grease (aerosol)

I've got the brakes just don't see any point putting them on until the respray.
The new discs would rust me not driving it sadly.
The coillies are fine just some old dirty grease if they are seized I'll just cut the rings off. :lipsrsealed:

I'm a big fan of Mintex until they started putting prices up, then a load of fakes came on the market Its a choice though.
I've realised the calipers might have rusted on this one and not getting good feel so the upgrade will be better I hope still looking for other bits but TBH its nearly ready for MOT!
I plan on just sticking the number plate back on leaving the arch off and just get her a MOT.
Paint job possible later on summer but I'm going to just driver her after all I've never taken her out more than 1/2 a mile since owner her.

I've just ordered the brackets for the G60 calipers and the flared union bolts anyone who needs part numbers they are the following:
N/S - 535 611 841 A
O/S - 535 611 842 A
4D0611715B retaining clip x2       
N0143401 Bracket Bolt x2

The flared union copper pipe you might need to find your own if they don't stock it
its 120mm long and has a 10mm flared end! Last picture is complete set up!

Well I've done a bit in the garage I was getting fed up with the method of screwing the brake hose direct into the caliper so I've done a mod on the thiner higher pressure pipe that loops around into the hose and caliper bracket.
The pipe that noone can be bothered to make is a simple flared union type I've got the tools so set out to make this OEM as possible. I still need to get some brake hoses to make sure of clearance but I'm sure it will reach okay with stock Mk2 hoses.

Thanks Liam! Yeah kinda of I saved up a few grand to get it all done in one, paint everything!
But the house doctor gave me an Enema of the worst kind so most of my saved pennys have now gone, but it just means I'll use what I have and make do.
The suspension will come off/clean for inspection next.
Need dics, pads, brake hoses, thats it sorted for MOT.
I'm thinking what ride would I get if I stuck stock Rallye front suspension and leave the coilovers on the back sitting low  :laugh:

The coilvers should be okay was in two minds about sticking to OEM shame the Rallye rears are shorter to than the 16vers. The front will fit fine though! Not sure how much rears go for these days?
I think the 16v calipers had rusted and siezed thinking it was giving me the spongy feel to the pedal it was bleed right but not happy. Hoping everything will be right once the new G60 are on, but being left for ages with stale fuel and not running for half a year is a bit worrying! Most of that nice work done looks a tad dusty again!
I'll try and make the Henley show this year, but we will see! Dam paint still needs sorted  :cry:

I split one on first attempt  :lipsrsealed: I'm used to flaring copper this steel is harder so had to give it less slower force, but the problem is when you hold the pipe make sure its straight as they come rolled up anyways. If its right as an arrow the flare tool should not go off at the dodgy angle splitting the pipe. Its practice and knowing when to stop the winding  :grin:

Just realised the MK2 16Ver later models have bloody short brake hoses!
Been trying to remove the brake system and coilovers but lost my bendy spanner so same old issue of hex key and spanner jobbie. TBH the coilovers had loads of play so who ever done these up gave up 3/4 way through weight of hub and tyres was only thing keeping it there  :lipsrsealed:

I've bought 7mm allen key which in  my mountains of tools couldn't find one that fitted made some more progress I'm worried about the tie rod ends looking a little worst for wear. no rubber splits on them though.
The coillies are okay clean up nice but need to find my C spanner to wind them down a bit  :lipsrsealed:
The lower locking ring is loose but need to borrow a C spanner distance 5.5CM to 6.0cm let me know if you have one I can borrow!

Working in the garage do the final touches to the brakes as its pissing down out there this week!

The brake hoses are on and secured to the brackets. It was quite painfull to bend the pipe at the correct angle for insertion!

Not enough mate want to drop wishbones and tie rods by weekend getting the top mounts done on Thursday
Still waiting for parts to arrive discs, pads, tie rod ends, wishbones, all bushes!

I was thinking to waxoil those wishbones before I stick them up should I bother as the paint coating on them is a tad thin IMO.
Might zinc primer them for the future and spray them black again?
Funny thing I found these in a box LOL I'm not a fan but I'm tempted to press them in for a laugh and see how she squeals :lipsrsealed:

I've been on a spiritual journey, the grief I've had with slotted strut nuts and today it was the ball joint on the wishbone. It took smashing, heat, plus gas, masionary chisstle, and the biggest hammer I could find, then after about 3 hours on and off she finally gave in to me! She left me with a smashed finger  :lipsrsealed:
 I have never in all my life struggled to remove a ball joint like this, The problem was the car has been lowered so low that ll running gear has been exposed to water dirt and finally rust got the the better of it.
The rust formed a perfectly tight seal on the pinch bolt clamp and bonded it like I've never seen the likes off!
:shocked: 
I was tempted to put back all runnning gear then drop the wheel and take the hub nut off and I really don't like doing that one without a 10ft scafolding pole  :grin:

Me neither usually!
This whole project is about fixing the boogles on it, the other wishbone took me three minutes to take off.
The things I noticed was captive nut has gone
There was no sleeve bush in the other wishbone,
Track arms tie rods were completely out counted 14 rings driver side and 9 rings on passengers but thats very out IMO?

Its not been touched for about four years I reckon, so for that much damaged from rust it was just too low!
All I can say is whoever worked on the car before me was a butcher and no grease to stop rusting on those bolts.
I'm having to replace all nuts and bolts as they were rounded badly took me a lot longer than usual. :rolleyes:
Haaaa I have the will to move on and sort it out quicker now!     :laugh:

I usually use Lithium grease Wayne, its better I find copper grease hardens and drys out its fine on pads and anything moving like brake related items.
The copper is good for anti seizing, but anything like bolts and non moving always use Lithium fella!

Interesting, all the engineers in the work use copperslip on bolts, I do the same as they told me that it acts as an anti seize, it over time breaks down but in such a way that some parts of it always remain, grease on the other hand breaks down much quicker.

True copper just oxidises never rusts!
TBF lithium grease is cheaper plus (quality stuff burns off at 130C  :wink:) than copper slip and I have such a big tub of it I've got many uses  :grin:
Like I've said I only use copper on moving parts static bolts can swim in Lithium and be fine!

Chuff its true noone has actually seen the whole car have they?  :grin: Just bad bits, rusty bits, and new bits I think the bumper was the the first thing I took off once it came home!
I do own one, promise its big aswell  :cool:

Well with the rain its hard to push on, but did some touching ups on the ARB drop links ordered new rubbers from VAG and set to work cleaning them up. I could have saved monies buying Febi ones, but I'm not a fan there is a clear quality difference on them rubbers.
Dremeled off any rust coated in rust killer and zinc primered and then some tough matt black paint!

Started to use Easy Coat the bolts and nuts its good stuff just coats them in a blue protective anti corrosion film.

I've used clear waxoil on the new wishbones and they should last beyond the years of the car itself! 
Top mounts are on and I used a spring compressor  :grin:

My old 16V calipers were fine in the end the pistons are clean and thinking the MC's seals have been shot even though its quite clean and new!
You can never tell with internal seals  :lipsrsealed:

What got me at VAG the tie rod end boots are £20.00 plus VAT each?? :shocked:
Can you justify that or aftermarket ones which are £8.00 for the pair?
You can clearly see if I change them out every two years
(£8.00x5pairs =£40) (2yrs X 5pairs) = 10 years supply of boots???
Lemfoder, ATE, lucus, Pagid are about the only aftermarket people I trust these days!
Everyone goes on about Febi, but they are sh*t!

The genuine ones were slightly offset, whereas the febi ones were straight. Welds were pretty pants too. Unfortunately, The MOT was due a few days later so didn't have time (or money tbh) to source any different.

Update:
Boots are on and one strut is on. But came to another bumper stop.
Not sure if its me or the NR side Tie rod end lock nut just would not go on the ball joint!
I managed easily enough RH side a bit of downward force caught the taper and bolted right up.
The NR side refused to catch and I mushroomed the thread just to get it off again.
I tried another lock nut and it seemed better pitch on it.
I think the lock nut I used had a different pitch and fu*ked the threads so will have either to argue another tie rod end or spend more money on a new one what a pain in the arse!

Trial fitted the G60 280mm brakes and spot on no pinching flowed freely!

Parts arrived today Tie rod end up bolted right up no problems!
All collies are bolted into position not sure if they are wound to the right height correctly :undecided:
Started to take the rears off and found a few things a miss bearings disc even sub Axel needed looking at!
Tommorow picking up VAG dust splash shields, bearings kit and a few other parts to sort the rears oh yeah new disc and pads.
Cleaning up the rear beam as I go along, but the rust is just killing me  :rolleyes:
Rear calipers & carriers are okay not going to stick MK4's can't see any reasons to do it TBF?
Some primer and paint will see them right!
The union bolt is stuck fast and rounded so I've decided to cut the pipe back to re flare the ends with a new union nut.

Top tip make sure you have at least 15" alloys for rolling purposes when you upgrade the front brakes as my steelie are 14" well....... :grin:

Yeah I need some 16" with tyres just to work on her at the moment  :sad:
G60 steels are a good choice I could get them from vAg for like £30 each but then tyres on top what £80?
Thats nearly £400 just to push it about  :grin:
Another issue is I need a new dust boot for the rear piston 38mm only VAG have them @ £20+VAT  :shocked:
Part no. 8D0 698 671 If anyone knows where I can just buy a bloody piston boot Girling please let me know?

I can get u tyres a lot cheaper than that. Probs get the steals cheaper aswell, and u could keep them longterm as they would look real nice on ur 2.

Not much progress just ground off the rust and zinc primered then engine enamel the sub Axels trail fitted the componets and seems all okay.
Picking up my caliper seal kit on Monday all good to go!

Seal kit arrived took sometime getting the condom over the elephant but its on  :grin:
Top tip always use brake fluid on the new seals before you stick them back in and part slid the boot on the piston before you screw it back in to the caliper.
Waiting for more parts and some wheels and I shall be closer to the goal  :smiley:

Not sure the weather is being an arse and can't bleed the system in the wet  :sad:
Think my mate is lending me some RA's for MOT, not sure yet I said I leave his on bricks  :grin:
I was expecting the calipers to be seized, but funny enough all four pistons were okay except for rust and torn dust boots! I'll bleed the system properly enough times. But the pedal still goes right to the floor (with old brakes) so I've accepted the fact the Master cylinder is finished and bought a brand new one, wasn't cheap so I'm waiting for a hot day re bleed with new brakes see if it makes any difference, if not I'll use the brand new MC!
Then a day to rebuild the boot.
Done I think?
The car has no fuel bone empty and started it about month ago and all was fine.  
For MOT leaving the mouldy seats in and wheel arch off.
Oh yeah the car's steering wheel was locked when I did the tie rod ends so need to take off steering wheel just to get centred again  :laugh:
Reckon setting ride height will be a pain, but need bloody wheels to do it  :grin:  
A bit worried about the rear coillies there not much ring wound down on it and it sits low already!
I think the whole car's stance will squat TBH.  :undecided:

I'm tempted to lower the rear axel I've wanted to refurb the whole rear beam, but this is a good as time as any considering all the rear brake system is off the car.
If I decide to do it it will mean another month on and off before anything else gets done!
On a good note went out with my freshly printed notes and picked up some Mintex discs and pads!
Primered them and painted it all up ready still have to bang on the racers into the hub but should be all good!

If you want to change the bearings this is what you do!
First need hammer
29mm socket and something bigger I used a cutting ring dics thingy.
Some brake cleaner.
Ensure to clean all surfaces before starting!
Lithium Grease
Remember the race that surrounds the bearing needs to go in the right direction the surface with part numbers with a little taper goes in down the flatest surface should be outside facing up.

Outer race to go in first line it up use the socket to get decent cover over the parimeter of the race.
Start tapping it firmly until you feel it move check if its going in straight, if its not use the hammer to tap it right again.

There is a lip in the hub you know when you have reached it as the hammer tone will change to a firmer dead sound plus you can see the two parts meet!

Trial fit the new bearing to see if its level should look like this tapper end first!

Take the bearing out again once its a snug fit as you will have to grease the hub and bearings before you stick it on the Sub Axel. So turn it over and do the inner race exactly the same method try and find something big enough and metal to tap it in there!

You can't have too much grease make sure the bearing themselves are rolled a few times in grease before putting them on the hub!

Managed to bolt up all the front brakes but a good friend lent me his alloys to see if they suited the car if they did I would buy them and get them refurbed what do people think Porsche cups in four stud  :laugh:
not dropped them down yet as I'm having issues with the rear coiliies and the rings looks like strut off and un seize them before I bleed the bleedin brakes!
Got the new MC on stand by if they wont bleed up right! 
I did notice only one slider pin was stiffer than the lower one but nothing really serious except I'll keep an eye for even brake pad wear.

So failed tonight the pads are too thick, the disc spun freely in the carrier and the split pin went in fine so the pads must be too thick  :undecided: The new hub cap is too big aswell the old ones fit perfectly?

I had mag wheels and they were so soft the bump it had did roll out but I've spoken to other people and they say its a myth?

Well well I'm tired of the brakes giving me grief after all this time!
Bleed with the new brakes and not enough pedal pressure so it's confirmed a new MC!
Draining the old Resivoir out and preping the new one to go in  :sad: Wasted 1ltr of good brake fluid  :cry:

On another note the handbrake works better than it did before  :grin:

I'm borrowing them for a bit for MOT like chuff said worth just having them as work shoes!
Just got £7 super stuck it in fired it up lumpy as fook. Reved it up settled down then dam thing started to idle high 3000rpm.
Took off the TB pipes carb cleaner and air flap. Tippexed the throttle screw unpluged the coil to ISV turned it right nearly 360 its sitting around 1100RPM.
Will have to wait till morning to see if it will start on cold?
Drove a bit in the drive and the brakes bite like snakes on a plane quiet happy TBH  :cool:

You go out and buy a gen bumper in Atlas grey of course!  :tongue:

Just picked it up screaming buy me as it was in Atlas grey!
Not perfect as there is a scuff, but painters will sort that out quick time.
Both fogs are smashed, but got a spare one chucked in for free I have now three right handed fogs just need a lefty  :grin:
Bumper Iron is solid no rust for a change! Even came with the chassis mounting legs  :shocked:
Splitter is in okay shape which was chucked in aswell  :cool:

Haaaa yeah I really didnt know what bumper went for, its not the everyday buy! Happy now.
 TBF the aftermarket one is nice a very good product the only thing I noticed was the weight. Gen one is much more heavy!
 If I hadn't lost the mounting bracket I wouldn't have bothered TBH.
Paint guy still hasnt shown up guessing he is quite busy, but just chillin taking time, might work on interior soon out with old in with new!

Thanks Chuff the guy had a porker 930 and corrado and driver in his garage and laoooooooods of spares!
He gave me a gen leather gear gaiter and a few odds and sods I needed for free!

Fog lights they are a pain in the arse  :grin:
I had one imaculate brand new lense with no projector (Drivers)
Another good lense no projector  (Drivers)
Two broken lenses good projectors (Pass&Drivers)
Various projectors some good some bad!
I think I had four fogs with something wrong with them so today set them out to make one good drivers side Fog!
The trick is to easy any projector out of the small tabs without breaking them!
I use two flat head screw drivers to angle them out whilst screw out the adjuster otherwise the tension on them will never budge!

You can see I'm missing an adjuster which are not easy to remove so I butcherd one with a mini cutter, once they have been inserted they will not come out unless you cut the surround shroud. I didnt mind butchering the lense housing as they were smashed lenses and of no use!

Have to agree Fog lights are a real PITA to get a decent set with all the clips unbroken... I must have 20 in the garage and I bet I would be lucky to get 2 full sets from them...

I might have a spare drivers one for your misses not for you but gotta take care of the ladies now  :grin:

Well one step forwards, four steps back  :rolleyes:
Been busy, first there was a noise from the water pump area didn't like it so took off the alternator to check bearings and noise still there.
So next was using my new spare water pump. (Once the old pump was off there was play on the shaft)
Good job as the rad needed a flush still had some red stuff powder floating in the system.
Bolted it up and noise gone job done.
Then the cold start issues appeared so cleaned all parts ISV adjusted idle screw and I had to screw the idle screw all the way in to get decent idle! THIS I'll come back to later.
So proceeded to test the metering head and all was good, but the car stank of rich fuel so started to look for air leaks none found.
Then adjusted the co screw on the metering head (anti-clockwise leaner) and found it not responding too well as you know small increments of the Co setting around 2% of mixture.
Scratching head morning time still hard to start but after one minute up to temps its all good no hunting so ISV working well! 
Last attempt changed out the spare the Warm Up regulator to see if it made any difference and she started better, but initially though there was low pressure due to running it dry last week.
Taking the fuel pipe of the WUR might have let air locks out, but getting there!
Finally today thought why the idle screw still had to be screwed all the way in and realised something the air leak was the idle screw!!!
Unwound the dam thing out and sure enough the seals were chewed!
Swapped out the idle screw for my spare one and bang adjustments were stock again still have to wait for a cold morning to fully see if the WUR does it job, but idle seems to be more stable bliping the throttle  :rolleyes:
Next who bloody well knows? :grin: :cry:

After the fiasco of the bonnet being damaged during the storm I have secured a new bonnet with new hinges all fits well but paint is an issue of the bonnet.
Taken off the rusty old fuel tank straps and replaced with brand new items with a new mounting plate which is still in stock and VW.
Battery has gone due to non daily use so Bosch S4 item on the way but still cranks over perfectly with another battery and idles well now since all the issues with high revving and air leaks!
Fixed the exhaust rubbers and small leak in mid section stuck a bracket sleeve over the join and bonded it together for tight air seal.
Looking to buy some fuel filter pipes as I'm not happy of the condition as a few years ago they were alright but lack of use and sitting so low they are rotten so @ £40.00 a pop needing two not a cheap fix!
Things on the to do list is working out where the fog lights wiring is as I think they were cut out as the original bumper never ran Fogs at the front. Simple enough if I can find a decent passenger fog lense.

Waiting for some fuel lines and hopefully all is good!
The banjo bolt was a nightmare I couldn't dremel off bolts too much fuel vapour around LOL.
I've made some brackets to sit where the plastic on the housing looked weak they will break if you force them off!!!
Hours of labour, just to recondition the fuel pump, but look miles better!
If you plan on taking the job on replacement parts are going to be around the £350-£400 to buy parts so be warned!
My car is so low the salt and water has done more damage than it would have if it was stock height!
If you look around you can spend alot less than whats on offer with ebay,GSF and VAG!   
Can't believe GSF are charging £180 for a Accumulator
Can't believe EGAY are charging over £40 per fuel pipe
Can't believe VAG stopped selling the fuel housing!
Can't believe VAG are charging £5 per spring clip £20 just for clips!

REMEMBER use a hack saw for pipes and bolts the amount of fuel will kill you even some fuel stuck in the parts on vacum can catch your perm on fire!

I managed to buy a brand new lense left hand side Fog light in the end and have now completed the pair taken awhile for the right one to pop up and got it!
I've Por15 the tank straps to rust proof it and then some tough black paint just to cover the grey!

What next?
The Bumper I bought awhile back needs repairing a few scraps needs addressing and a new coat of paint, then the fogs need to be fitted that's whats next for the Grey Ghost!

2 years since this was Last updated and today I went to see Mr clipper.
The golf needs attention. And im sure I heard Jay say he will have it ready for stoner Park....  :laugh:
