Title: Frankensteins monster: Golf turbo 1.9t build
Post by: LJB on 07 March 2016, 20:06
Afternoon all,

Im not usually one to share nor make forum posts so most of this is new to me ( Go easy! ) But a few friends have asked me to share my build, so here I am!

So it all started a when I was a teenager, Infatuated by hot hatches in Max Power (along side the half nude chick posters that were plastered all over my wall like every other kid my age) Difference was, when everyone else would buy it for the baps, I was reading, researching and collecting information about hatches, little did I know that bug would burrow under my skin..

So 15 years later, here I am. Ive had cars from Xr2i, Polos, Golf mk1's to 200sx's circa 300hp, but none of them done it for me, I needed something more, something more powerful.. So I sold my Mk1 and started a new build. Frankensteins monster..

First things first, I needed a platform. So purchased a decent mk4, Weitec coilovers, Whiteline front arb, Eibach rear, Completely polybushed and everything brand new.

So whats the aim? Track car / Savage road vehicle. Mid 600's and plenty of traction.

Time to get a new engine:

Also wanted to go 6sp, So bought a 02m.

Small port just wasnt going to cut it, So I found an AEB the other side of the country.

Now I had a few basics it was time to make those all important orders. Id like to throw a huge thank you to Integrated Engineering, CTS, Precision & Tial for all their customer service. Super happy with the services guys.

Every day for a month I was being snowed under with imported parts from the Usa, Canada, Germany etc and needed to slow up before the garage overflowed. Time to get to grips and clean this turd.

Poor golf served well, but soon you'll have your heart transplant..

Apologies in advance but I dont have any pictures available of the progress of the bottom end, I went with a forged 06a crank with ARP stud hardware top to bottom. I usually press on so much with work and often find myself forgetting to stop and take pictures!

Check out the vile caked on crap on the top end, only one fix for this..

So the head was now clean, sent off to Porsche to have the head skimmed, new valve train cut & angled in, new guides in and reemed out to spec. Came back:

By dear god alive, the sun came out.. Yes the sun, In the UK... I had to drag everything out to work in this glorious weather as opposed to be locked away in a dark cave going off my head.. It was short lived. Started to piss it down in a couple of hours after this.. Theres a surprise !

Thanks for the kind words guys. Its a precision 62mm Billet CEA for now until I get to the stage of mapping, then I can plan the future direction of the project. Kind of wishing I stuck with the VRT build, as I am still undecided in which direction I will be going nect year (4mo full control vs Rwd fun runner)

I will stick to FWD for this year and have a few fun days inc a couple of maps. I have another tasty order I have been waiting for but as per usual, custom parts take custom time... Sigh...

Stay tuned & please stay with me on this one, Promise it will be worth it.

Thanks again gents!

Increased bore size, works out just shy of 1900cc.

Cheers guys, appreciated.

Update time. So the past few weeks have been busy work wise and its been hard finding time to work on the project due to lack of working space. I recently had a unit however I had my concerns due to a security perspective and did not trust the unit I was in, so pulled out of it and took everything back home. Working at home is far from ideal.

So I took a trip up to Coventry to see Greg Gush @ ProTuner to go and collect the newest toy, got it for a price that doesnt come a crop often so could not resist!

Pretty much everything a car fanatic could hope for, fully adjustable launch, cuts, limiters, flatshifts, but most importantly to me adjustable pressure & temp trips as well as full Knock control (Many aftermarkets do not support this option) I did debate the Syvecs route but the price band was just too high (Circa £3.4k) for the items I required and the Links had amazing write ups on the old G4 systems, and Link have just raised the bar again with the G4+ range. Fully looking forward to getting this set up and having a play. Plugs are currently on order and will be making a Mil spec concentric twisted loom as soon as I figure out sensor positions etc..

Got most the weight out the front I wanted and started stripping the old electrics and looms out that are no longer necessary, wiring headphunk.. Need to start stripping the doors out and carpets next ready for the cage to go in.

Its not often I have the time to write reviews or sit down and do write ups but this I really can make an exception for. A good friend of mine (Jimmy_20v) recommended me to give Prima Motorsport a call to get some harness' made up due to their exceptional quality and the fact they are made in house in the UK. To say the quality (Both customer service and product) is outstanding is an understatement.. I really couldn't recommend these guys enough, quality, workmanship, even down to the shackle quality is all A1* Locking mech is outstanding, engineering excellence. Im yet to find a pair of harness' that are as supple (Material wise) as these and feel as comfortable as the Titon harness'. Just like to throw a massive thanks out there to them for making such an outstanding product. If anyone is interested send Tessa an email and say I sent you ;)

So yesterday turned out pretty nice weather wise to decided to pull the motor out the garage and get some work done, Needed to clean up the gated baffled sump and get the 'New' flat rocker cover cleaned up.

Engine out and stripped back down:

Your local

Excellent work, I want that rocker and inlet manifold.
Changes the look of the 20vt loads. How much better flowing is the inlet over standard do you know?

Rocker took me over a year to find one, was a hell of a search! Flow is improved in every area possible. Stock flows directly at cyl 2 and seem to choke up early on the flow charts, actual air flow and velocity on stock is all over the shop too.. IE focuses more on the actual equal intake of each cylinder receiving the same amount of air flow per cycle. Hard to explain but check out the pic attached:

Okay, back from the dead. Works been mad recently and not had much time to update or work on the car. I have recently moved homes too so purchasing items for the house has put a hold on the project... Until now!

Also, got a new van, So have been using the time to drive around and find new roads to drive.

New van:

Had some new clutches made up too for some customers:

Car has been stripped to nothing now, looms all gone (no pics, apologies!) So started on fabrication of the cage amongst other items (pics to follow)

Just checking out some wheels, Kind of like the Compomotives but am tempted for something rebuildable, Some split rims have been spotted which I am viewing next week. Will update wheel wise in a week or two.

The stock shifter not only looked cack, but also had so much play and throw, so decided it was time:

So this week I decided to spend a week with a good friend of mine, Herm to get some much needed work on the Golf done. Work has taken a full stop and Ive taken a weeks holiday to smash out as much as possible.

So we started with the rear end.. No puns intended.. (AGAIN, sincere apologies for crappy pics, Really dont have time to keep bringing the DSLR in just to get wrecked in the workshop)

Ignore the owl... Inside joke

Bum clenching was in full force:

Mocked up and swaged to strengthen:

Also, did not manage to get any pics of the process, but end result of rear wheel well delete & fuel tank removal:

But whats all this effort for... Teaser of half the item fabricated:

Back to the grind again. Needed some more strength in the chassis, so decided to swage. After all, everyone needs a good gusset in their life.... :eyebrows

End result? 2 gussets per side, A pillar downstays and main hoop to chassis:

So I was too tired to write an update and upload pics last night, so I kicked it with some well deserved beers and K.O'd before 12pm...

Got started on the Fugly engine bay, cut all tangs and unnecessary parts out the way, fillered and flatted back:

Cleaned down and tack ragged. Spot the wizard...

Smashed on the red oxide thick (1.6 tip HVLP)

Stuck on a white base ( In the all ideal world I would have laid a silver basecoat, but didnt have any to hand so stuck with what we had )

Mixing up some colour, wanted something different for this, So used some left over from a few years back. Just hanging around for this very occasion...

Then laid the laquer on WET, wet wet wet... End result?

Pictures are shockingly bad quality as per, Iphone is almost dead due to going through 7 screens and constant dropping, until the DSLR is repaired, I cant get any decent pics...

Oh, Mocked up another viable turbo too.... :P

So, nowhere in the Uk sells decent merge collectors & the ones whom do are shocking quality. So decided to fabricate one up to my own specification. Mocked up with mild steel and then hit it with the stainless:

Im over at the unit next weekend, and plan to have most of the manifold (If not the lot) fabricated. So will do an update next weekend. Its growing increasingly closer to the end of the fabrication stage, so should start to assemble bits and pieces soon!

Until next time.. !

So managed to get to the unit this weekend, had some wheels made up to a specific spec (3 month wait for manufacturing.....) Unfortunately they are a little off but offer a fantastic neigh on perfect scrub radius. Before people start to think these are not wide enough, the whole purpose of this vehicle is maximum grip while keeping the handling as precise as possible. Wider wheels / crazy offsets will just ruin the characteristics of the vehicle, so no show wheels but fit well..

Sitting pretty tight up front, needs a 5mm spacer to clear the strut (Could have gone with ET30 here) but allows me to run 8j with full width tyres.

VS Incorrect wheels - 9j ET18 (Looks great, super wide but scrub radius is well off, arches needed also)

Firstly, thank you all for the kind words and positivity, its nice to see and hear you guys like it. @ Newguy; the sole reason of going FWD was to not only try something not many want to try, but because everyone is so against it, I wanted to prove a point that it CAN be done. With careful chassis mods and a reliable and well set up geometry should yield some interesting results, I have high hopes and hopefully with shed more light that FWD can be fun. Anyways, 4MO sucks ass, haldex is pure fail. I have a genuine quattro running gear from an S2 already lined up if the FWD goes completely tits up...

Anyways, got the manifold finished this weekend with a good friend of mine:

Which now leads me onto... HELL ON EARTH. Cleaning the inside of this was hell, And when I say hell I mean a full day of cleaning, prep, degreasing, sanding, scotching, cleaning, cleaning, degreasing, cleaning... And mainly breaking my back...

Left to dry off & baked

On to top coat and final interior colour:

I should be able to get to the unit this weekend for a few hours - But birthday has been and its time to socialise over food, drinks, and more drinks, followed by a cold drink to wash down.

Also, Ill try to remember to take out the spare DSLR!

Talley ho!

Seasons approaching so fast now and I get the feeling im not going to make it due to being a perfectionist and wanting everything just so, but the more im on forums & instagram checking out other builds, I get more ideas of what I can change for the better. Its a constant cycle that seems like its never going to end.. Haha.

Anyways, I managed to get the downpipe on, amongst some other interior bits and pieces. Unfortunately hit a massive barrier, where we welded in the custom seat rails we used one seat with a single mount (Purchased a couple of seats some years back and always had one of the seat mounts in the box, so simply purchased another - Seems that some have a 45mm width base and others 55mm giving me a total of 20mm difference between mounting points (Due to difference in offset) which has basically meant that both seats are welded the same, but one mount is totally different to the other. Now I have the pressing issue of trying to contact manufacturers to see who has a batch of these 45mm wide mounts. Ball ACHE !

Oh well, on with the potato quality res pics:

Downpipe on and clearance can now be seen:

Got some time on the lathe again, ***** the standard gear shifter knob, so turned up a rather, phallic looking gear knob. It feels great though (Mind the pun!)

I managed to get to the workshop this weekend, nothing drastic was done as I thought it would be fun to chop the tip of my thumb off with a chefs knife last week when cooking up a storm rendering my back F**d and now unable to work with my thumb.. Onwards and upwards!

Had an awesome Bday gift from a good friend of mine:

Made a start on the brake lines using some Copper Ni brake lines, decided to run them inside just because racecar. Actually, so I don't stuff it and rip them off.. More of a safety thing really.

The ends are still unfinished as the protection is not the same length, so will be sliding an additional layer over post brake testing, again, just being OCD about things..

As you may be able to tell, I also set out and installed all of the 7/16 harness eyes and spreader plates using m5x10mm & nylocs to keep in place. Again, overkill but better do it once and do it right than do it twice and have a cry.
