Title: Ken's '87 golf GTI 8v restoration
Post by: Ice_ken on 28 August 2011, 09:38
My name is Ken, I'm 22years old, life in belgium hating every bit of it.

My car:
originally an Austrian golf gti however it moved to belgium via the netherlands.
1987 golf mk2 gti 8valve

I bought it in March 2009.

It looked OK from a distance, but it had (and still has) a lot of rust.

Then 2 months later, this happend:

So it got stripped:

It was all going very well, I loved the car...then this happend:

The bolt holding the upright to the A-arm snapped, luckily this happend at a low speed. I wanted to fix it up, butt somehow I ended up restoring it, every nut and bolt...(March 2011)

So the engine had to go:

Here's where we're at now:
-the engine, front subframe, rear axle, brakes have been completly overhauled, upgraded and restored:

So whats the concept behind this? I'm building a stock car, with some minour upgrades to keep it fully legal and usable. No big power vr6 turbo for me, usable power with good handling and braking power.

Engine spec sheet:
-EV-motor
-8 valve head
-stock 112hp
-fully rebuilt

Mods:
-reinforced main bearings
-windage tray
-polished valves
-supersprint exhaust manifold
-higher compression ratio due to 0,4mm off the base of the cylinderhead
-port matched the intake and exhaust
-90 Amp alternator
(future: schrick cam 260° or so)

Transmission:
-AUG transmission 5 speed (gti), MK3 shift weight, Clausvonessen short shift, fully rebuilt, Sachs clutch.

Brakes:
-G60 Girling 54 front brakes(rebuilt) with MK3 VR6 air ducts on 280mm vented discs.
-MK4 rear calipers(girling 38) on 226mm non-vented discs.
-Goodridge stainless brake lines
-new hardlines by cohline
-22mm mastercylinder
-Stock brakepads

Suspension:
-Sachs advantage shocks(16valve spec)
-Sachs springs(16V specs)
-All new rubber bushings(OEM)
-Strut braces front and back

Plans?
-finish the braking system
-finish the fuell system
-finish the suspension
-have the interior done
-get the body up to par with the engine.

Agreed, looks like a nice, clean example! Do you have any plans for it?

Looks clean, very nice

Why not a fan of Belgium then?

we haven't had a proper govrenment since 07, it's been over a year and 3 months since elections, still no govrenment. That means that everything had grinded to a halt, not good at all. but don't get me started...I've pretty much had it overhere.

Agreed, looks like a nice, clean example! Do you have any plans for it?

oh right I forgot i'm restoring it at the moment.

New post, new pics:
2 years ago:
bought it like this:

had it painted in augustus 2009 since it had some damage on the front right end.

Here's the reason for the restauration
the bolt connecting the upright to the suspension arm snapped  luckily at only 20mph

called in some help and managed to put it back together in the middle of the street
(http://farm6.static.flickr.com/5092/5540323616_fbb193f346_b.jpg)

towd home by my dad's audi A6:banghead:

The driveschaft was riped out of the diff and the front wing has some damage.

So here's what I did about that:

well
-the old trans is off my engine
-the head is also off
-so is the oilpomp, clutch, engine mounts, startermotor and that plate between the engine and trans.

engine:
cylinder 1: fine
cylinder 2: bit of a score in the wall, my nail catches on it
cylinder 3: fine
cylinder 4: piston is a bit lighter of color(think the injector is probably f*cked), rest is fine

head:
fine, exept for 2 brokes studs for the exhaust, 1 of them is inside the cylinderhead.

clutch was on the edge of being worn, so I need a new one, this one was a sachs

update today:

engine after 268 000km:
cylinderhead; pretty good, valve guides are worn, valve seats on the exhaust side are bit hammered. It's off to the machine shop allong with my engine expert, no flowing will be performed as my head is a real treat, inlet ports are bigger than de ports of my inletcollector, so will need some modifying on that side.

block: skuff in cylinder 2, no damage to pistons, needs new bearings etc for sure, crank is supernice, inside of the engine looks superfine. Just needs to be honed, look pretty good. Measured everything and were within wearmargin, so great!

All in all a great day!

everything for the engine is done, so now I need to start on the golf itself:

question:

for an OEM project, what would you choose?

wrinkle finish:

or smooth:

it's not going to be a show car remeber that.

smooth is really nice for sure, however this isn't susposed to be a show car with a cleaned bay...

I wonder how good a cleaned bay would look after 5 years, or 10.
Title: Re: Ken's '87 golf GTI 8v restauration
Post by: andynorfolk on 17 September 2011, 10:04
surely it'll be easier to keep clean as it'll have a smooth surface so should just be able to wipe it clean...
Title: Re: Ken's '87 golf GTI 8v restauration
Post by: SoundillusioN on 17 September 2011, 10:10
Looking good.

As far as the bay goes, I don't think it really matters.  Depends on what you can be ares*d to do.  Smooth takes more prep and time to get a better finish, if you can be bothered, do that.

I don't want to sound too stupid but what is portmatching?  I can't tell what you did from the pic lol

Simplest way to explain it:

Removing steps, seams or reductions in the port joins/edges to increase flow and reduce turbulence.  Even simpler, opening up the ports by grinding off excessive metal.

Polishing is another process that often happens after this where all internal rough surfaces are smoothed.

Now I have some injuries witch need to heal up before I can continue. I had a bit of an incident on monday, i was trying to get a brakepiston out of the caliper using compressed air(8bar/120psi). It shot out busting my fingers.

Hope your not having lunch:

From what i understand the caliper mounted wings were fitted to the early 280mm VR6 Girling brakes and wont fit any others due to the mounting point. The Other type that vent from the front bumper openings were fitted to certain TDI's to aid intercooler airflow.

wrong, the vents that come from the front bumper lip does aid brake cooling as it was fitted to pre88 models GTI 16V witch still had the 239mm brakes from the gti 8V. The 1988models(starting mid 1987) the gti 16V got 256mm brakes with girling54 calipers.

As for the little wings on the calipers: probably correct. However I think they will fit any girling 54 caliper it you change the brakeline bracket to vr6.

updates:
the 'wings' and suspension assembled, got a leather OEM documentbook aswell.

I been shown the resonse of the chrome ones and the frequency of the manifold though the outlets can cause major cracking issues. Suprisingly Mild steel is actually better material for the down pipes!

I've been doing some research on the orgine of my car...

every car is once sold new, this event was recorded in the book you get when buying the car.
The car was sold new in Austria by Porsche Austria...

By Porsche inter auto in Wien-liesing:

As you can see, chassisnumber and engine number, still numbersmatching...I blurred the numbers in photoshop.

I also found this in that book, at some point it has to go on the car:

I was thinking, if this car ever gets done, I should go pay the dealership a visit if it still exists. And it does, it should be an 1160km drive, should be cool to go to on the way to Worthersee:

This is what the dealership looks like in google earth, Porsche logo on the roof, vw logo above the door, very cool I think.

bit of an update:

I continued deconstruction, pulled the tank out and the rear beam. The fueltank was a true PITA because of one simple bolt. Found some rust, alot actually.

this happened today on the gti:
-rod end is replaced because that thread was damaged (wtf)
-broken bolt out of a brake caliper removed
-diff flanges back open for control and closed back with new gaskets
-rear axle bushings inserted
-drive shafts fitted

Now the front axle still has to go back behind the engine and I still have to replace the red bushings by black ones. Because OMG when they see at the approval that I had red bushings around my steeringbox they won't pass it.

the bodyshell needs a lot of work, my intention is to make it better then when it left the factory.

Now it's just a shell, a bad paintjob, rust and distorted metal.

The heaterbox has always been an issue on a mk2. Leaking heatercores and the foam that comes out the vents, every mk2 owner knows this issue.

So the decision to open it up was easily made.

Old foam:

Carry on with how immaculate you are taking everything at the moment, screw how long it takes! Thins thing is gonna be beyond clean when it's done, and although I would love to see it finished, I also want to see it be the best it can be regardless of how long it takes :)

Today was all about the electrics.

First of all some expert repairs made by previous owners :screwy:

So I had to redo all of that and make it safe and functional.

Few examples:

Yeah that's why the replacement alarm was fitted by me when I rewired the car, a "professional" fit isn't worth the CAT 1 certificate.

Ive been contemplating this myself,  every car ive owned that has had an alarm or immobiliser fitted by someone else,  predominantly a certified fitter has botched it.  Might as well do it properly myself for half the cost.

sticker time, the white sticker was found in the book that came with the car. The car was originally bought by a doctor in Austria in a dealership that also deals in Porsche and audi.

hey ken I have spotted a slight variation from originality in the underside pic of your car

there are indeed some variations from stock.

some things you might have noticed:
-G60 front brakes with ducts, you just need bigger brakes
-Golf mk4 rear calipers
-supersprint exhaust collector, OE exhaust manifold was cracked so time to upgrade.
-the OE fuelltank has the heat shield on the tank, mine is now mounted up seperately (late model).

I'll update this thread.

Beyond words how great this GTI is. I'm going to re-read the whole topic soon as I've just picked up a Golf GTI 16V myself which needs a full restoration. There's a couple of things I want to do that you've done, like fitting an engine under tray and other small, awesome touches.

I drove it for the first time yesterday. I didn't make a big deal out of it, didn't tell anyone I was going to. I was working on the vento, and I needed to get it out of the garage. It always start on the key, no fuss, just turn and go. So I decided to drive for a few hundred meters. And it did fine, needs alignment and new brake mastercylinder, and that's it.

have been working on and off on this car, some of the changes I made in the last months:

https://www.youtube.com/watch?v=McRk_HzoxL8

it goes down the street at this point, all is fine apart from the brakes, they were spongy...I then replaced the master cylinder and since then it's fine. That's the sort of stuff you get wen you shelf stuff for 5 years I guess.

I made wiringloom for my recaro's with some high quality OEM connectors:

fitted the custom recaro's:

fitted new tyres on the steelies:

How she sits right now:

difficult to see on a white car but i'll try to explain what going on in these 2 pics, first pic is how to paint looks at the start...this is how it was painted, it's hazy because of the orange peel, it has swirls, there's dust in the paint etc etc...

In this pic you can see the reflection alot clearer, sharper. This is the result after I removed the small dust particles, orange peel and polished the paint in 2 steps and added wax.

-3M: Trizact sanding discs: P1500, P3000, P6000 + water
-Menzerna polish: FG400, IP2100
-Polishing pads: Scholl concepts purple and orange pad
-Polisher: DAP900 Pro v2
-Wax: Swisswax Onyx + cleaner fluid

Swapped the windows in the doors for new ones recently and solved tons of small issues allready, now I need to study for an exam for a week and on saturday they will come and pick it up to go to the bodyshop one more time. After that we've got alot off work to do again on mechanical side of it...

So what needs to be done besides some additional body work?
-Front brake caliper refuses to be bled -> orderd 2 new calipers
-steering rack has to much play in it -> orderd a new one
-gearbox crunches in 2nd -> need to have it rebuild after the bodywork, and there's a small oil leak between engine and gearbox
-exhaust collector leaks -> orderd a new one
-at the time I reused the old injectors, the engine runs fine, we'll be replacing them anyway...even the cold start injector...why? 30 year old injectors are probably junk.
-replacing CIS lines with stainless lines
-replacing fuelpump lines with new OEM ones
-replacing the fuel pressure accumulator
-fan wiring needs to be redone

After that, i'll continue polishing it, test drive it, improve if necessary...

Today the new steeringrack arrived:
