Ok so I have decided to write up a build thread from when I bought my car  to what it is like now…

Here goes,

I bought the car in May 2008. The previous owner had already done quite a few modifications to the car;

EXTERIOR

- genuine r32 front and rear bumper,
- genuine anniversary side skirts
- RS6 alloy wheels
- 35-40mm eibachi springs and koni adjustable shockers
- R32 xeon headlights
- eurospec rear tail lights

INTERIOR

- S3 half leather interior (old shape)
- full R32 dash and trim including door cards
- R32 steering wheel
- R-Line gear nob


ENGINE

-  GT2X turbo
-  R32 style miltek exhaust with 2.5” dowpipe and megane racing CAT,
-  Stage 1 jabba sport custom tuned chip (now for sale)
-  FORGE uprated side mounted intercooler
-  Bailey recirculating valve

The guy who sold me the car had just recently put a new turbo on the car but was not quite shure which turbo it was!
When I bought the car I knew that the car was not running as it should be and that it needed a full custom remap to be able to run to its full potential. This is where the long modification list starts………………..


Apart from the remap there was a few little things I wanted to do to the car to make me happy with it, such as lowering it a little bit more, spacing the wheels out etc.

After buying the car I looked into exactly what I would need to make the turbo conversion work correctly. The first thing that came to my attention was that to run the bigger turbo I would need  an intercooler that would give sufficient cooling! Although the side mounted intercooler that was on the car would put up with the bigger turbo, I felt like I wanted a FMIC! So the hunt started…..

After speaking with several people about the intercooler I decided to do it myself! rather than buying one from ‘forge’ at an extortionate price of which they offered!

I ended up buying the core of eBay.  I sourced all the silicone joiners from PSH and clamps and going to a guy that someone recommended to me for the custom pipework to be done!

ok so stage 1.

i have bought the intercooler from ebay which is a perfect fit under my r32 bumper for the mk4 golf. the intercooler is

Core Size 550mm x 180mm x 65mm

Overall Size 700 x 180 x 65mm

Inlet Diameter 57mm / Outlet Diameter 57mm

and only cost 80 odd quid!

ok so the intercooler turned up and it was time to start mounting it to my car.......

firstly i removed the r32 bumper which required taking the grille off. This clipped of which revealed some bolts which held the bumper onto the bumper bar. once these were removed all that was needed was to turn the wheel to one side and remove the torques screws which held the bumper to the arch lining. lastly there are two bolts inside the grilles on each side which held it on. after this the bumper just slides of.

secondly it was time to mount the cooler in the correct position i did this by propping it up with some bricks. by doing this i could see where the cooler would sit

the next step was to temporarily put the bumper back on and in place to see if the intercooler was in the correct position. To save hassle i screwed the m8 bolts into the top of the intercooler and tied a piece of string to each side, which went up through the back of the bumper bar and tied them around something in the engine bay...this way the intercooler was like a puppet and i could re position it by pulling the strings to make each side higher or lower. this saved a lot of time as i did not need to keep re taking the intercooler off and on to get the cooler in the correct position



After playing around with the height of the intercooler i decided that i would need to turn the cooler upside down so that the inlet and outlet were at the top rather than at the bottom. the reason i had to do this was to make the end tanks at the centre of the grilles on my r32 bumper. If I kept it the way up in the picture I would of lost 30% of the surface shown and i would of had to cut the bumper bar up to make it fit behind, and move the rad back.

so after debating which way to do it i decided to turn it upside down, this way the cooler is quite low to the ground but the inlet/outlet are at the right height which means when finished you will be able to see the nice shiny pipes throught the sides of the bumper. also i did not need to move the rad or start cutting at the bumper bar!

here is a pic of me making sure the cooler is perfectly horizontal and making sure that the end tanks are at the right height for the grille cut outs.



to mount the intercooler to the bumper bar i used some L shaped door hinges from a DIY shop that cost me best part of £2.80 inc VAT what a bargain, so i bought three of them incase one went wrong. I then bought 6 m8 bolts whih fitted into the intercooler mounting points (baring in mind you cant have them to long or it wont be tight) so i bought small 2 small m8 bolts and some washers incase i needed to pack it out a bit to allow it to tighten up properly against the clamp. 

the next stage was marking out the points at which the L shaped hinges would need to bolt onto the bumper bar i did this by lining them up and drawling a guide line.

once i had the correct position i un did the bumper bar from the car and started to cut the inner lip of to allow the hinge to sit flush against the bar...

the final stage  was bending the L shaped hinge in the right place to meet up with the intercooler meaning it will sit in the same place as the strings but bolted on! (not hung) here is a pi of the hinges bolted onto the intercooler in the correct place....

to make sure the interooler was pushed back against the rad as best as it could be, I bent the hinge that went onto the bumper bar upwards meaning as you bolted it down it would naturally cause the intercooler to have pressure leaning back. finally i put two bolts either side to make sure it did not move from side to side once in place.

Stage 2  - CHARGE PIPES

Now that the FMIC was on my car I needed to get the custom pipework fitted, this was harder than it sounds. My friend recommended me to go and see this guy who specialises in stainless steel pipe work…… 

To cut a long story short it took over 2 months for this to be completed, obliviously the results were well worth the time and effort as my car now had nice 2.5” stainless steel charge pipes all custom bent to suit my engine bay :D

After the FMIC was complete I then started ringing all the tuning companies to see what my best option would be. In the end I chose to go to ADS in preston (revo) for the stage 3 map! It was then that I found out how much more things I would actually need before this project was going to be completed!

This included,

-  3” MAF
-  INJECTORS
-  Exhaust with 3” DP
-  Induction kit

Stage 3 - EXHAUST

So time to spend some more money, before the remap I was told that to get the potential out of the car I would need a more ‘free flowing’ exhaust!  Dave at ADS recommended me to go to a guy from pipeworx, which lucky was near to me.

After a long conversation on the phone to Miltek asking about how much my current exhaust can cope with, they confirmed that it was only good for around 220bhp. So I decided to give pipeworx a ring and book my car in

I went to see him and we discussed exactly what I wanted to be done. We agreed to have a 3” down pipe leading to a 2.5” middle section split into an r32 style exit (that was not restrictive)

I took my car to pipeworx and left it there for a day. Excited to pick my car up I booked the afternoon of work!

I paid the money and off we went.......

My god the car sounded amazing! every time I changed gear I would get a nice ‘pop’ and it very often spat a few flames from the tips (my dad said on the way home, following in his van!)

Inbetween all the engine modifications I decided I wanted the car lower on the back end. So I spoke to ‘venom motorsport’ which again is not to far from where I live. They agreed to split me a set of FK highsport coilovers, so I could just have the rear ones.

I also bought some  spacers 15mm hubcentric for back of the car and 5mm for the front, this made the car sit so much nicer IMO. Here are some pics of me fitting my new coilovers and also the new spacers!
